Im suprised that with all of the problems i have seem on here with tcase in awd mountaineers that no one else has doug in and fixed theres yet. i have 2 success stories so far me and one happy customeer

I think it's because it is so much easier to just buy one from a boneyard.
knowing what goes wrong in them now i would never do a bone yard one for sure just to chase around the bush at an unknown time compared to to cltch and chain replacement in a lot less time and no broken crossmember bolts.
Ok Im in the middle of changing a chain and viscous coupling in another 2002 mountaineer and with a second set of hand you can do it in the vehicle by just removing rear drive shaft splitting the cases not very hard at all about a 3hr jod like this compared to 4-8 if you break any crossmember bolt when removing the case from truck. All i have left to do right now is clean case faces and apply a good rtv and put bolt case together and fill with oil it took 2 hours to the point
of course you couldnt do this if you felt the need to change any bearings

On your bw4404 adventures;
Did you ever look into either somehow welding up the entire shaft assembly where the VC is or possibly a replacement solid shaft from the tranny output to the rear D/S flange? That and leaving the chain out would make it a RWD only and the park position would function like it should.
I have the dreaded VC problem with my "new" purchase (2000 Mountaineer). Hell of a deal but came with all the problems they're known for (NOW I find out) VC, radio, door locks.......
well to achieve that once the VC fails in the locked up condition you can just remove the chain and you would achieve the same result you are looking for if what i think i see in the parts breakdown earlier in this post

You mention needing an assistant to complete the job -what does the assistant needed for in your procedure? Also, is a new chain usually necessary when doing this job? thanks, Alan

Sorry for the slow reply dont own any fords right now so i dont frequent this site so much. The second set of hand would just be to hold things nand or catch things as to take apart and put back together. And yes i would change the chain for sure it stretches as the clutch fails and locks up unless you caught it real early in the failure.
