Bobcat, I just had #5 injector replaced on my 2004 F350 dually with 6.0 diesel at the local friendly ford dealership on March 17 of this year.
The man at the parts counter is a friend of mine, he sold me the injector for $230.49 exchange. Labor was flat rate 1 1/2 hr, came to $120.00.
Misc supplies and tax. The total bill was $386.05 and it fixed the clatter.
The service manager said it took longer than the 1 1/2 hr. to repair but they honored their quote. That is my 3 cents....oldihpuller
The connector I'm referring to is at the FI connector outside the valve cover. This is the 4 pin connector that sets in the head and the FICM wire harness attaches to each FI. There is a spring clip that keeps the FICM wire harness connector in place. If this connector is not totally seated there is the possibility there may be intermittent electrical connection or possible moisture contamination. I would also check to be sure there are no bent male pins in the head FI connector and no recessed female pins in the FICM wire harness connector. When I plugged mine FI connectors back in after I did the oil cooler rebuild, I smeared a little diaelectric grease on the exterior of the FICM harness female connector to be sure it would seat properly. But that is just me.

I own a 2003 Excursion equipped with the 6.0L PS engine. The #5 injector failed at 55,000 miles but was replaced under warrenty. It just failed again (@ 85,000 miles) and the Ford dealer wants $1,300 to replace. I have been online reading up on the PS 6.0L and cannot seem to locate a CD/DVD shop amnual for the 03 Excursion. Does anybody know where I may find one?
Also, as I face the engine bay, where is the #5 cylinder?
If the oil rail was over tightened after installing the new injector. It could cause a small leak and start to cause the injector to go bad.
Dumb ? and I have never messed with the oil rail but if the oil rail is overtightened, then wouldn't that affect all the injectors since it is a common rail and not just #5?

You can ask my old injector #7 if you want. I'm not much of an engineer, so I don't know the specifics, but that's the only thing that I could find that caused an underfueling of that one injector.
I just found out today from the Ford dealer that the #5 injector is fine...........the problem was caused by a pin in the electrical connector. Apparently there was intermittant contact which would explain why the engine ran rough at times. Eventually there was no contact and this led to the constant rough idle and poor performance. After reading the comment by DSMMH, I told the dealer to check the connection after removing the valve cover. Apparently the pin was pushed back a bit and was black (electrical arcing?). Anyway the truck runs great............nice to have all that power back!
