I'm looking to swap out the stock muffler on my '04 f250 to a flowmaster. I'm looking to do this without replacing any of the original exhaust piping. I'm currently looking at the flowmaster 40 series and the measurements are 20.5" x 10" x 4.5". I was just wondering if anyone else has done something like this and if the flowmaster will fit without any extra pipe or welding? Thanks in advance.
You'll need extra pipe to make up the difference... the stock can if pretty long.
You'll also need a 3" ID to 3" ID coupler or band clamp to mate up the extension pipe.
Did it to my Dad's truck with a Flowmaster 40 and replaced that with a Magnaflow XL 3-chamber after the Flow rusted out. I don't recommend the Flowmaster, it only lasted 3 years on his truck.

I wouldn't recommend a Flowmaster either, compared to other mufflers out there I don't think they flow that great and they resonate in the cab something terrible. I like my Magnaflow, I have no cat, straight 3'' pipe with one of their round style mufflers. Its pretty damn loud now that I've blown the packing out, but it doesn't resonate too bad in the cab. Here's clip of what it sounds liken sled pullin':
