91 F350 Problems

When I bought this truck earlier this summer it had (from what I notice) a common problem: It wouldn't shift into reverse/sometimes had trouble going into gear. I replaced the bushings in the pedal assembly, installed the major firewall reinforcement kit and replaced both the master and slave cylinder. Problem fixed, or so I thought.

Recently the clutch pedal hasn't been returning all the way up, it's only been going half way or about even with the brake pedal. While this doesn't usually affect it's driveability, every once in a while it still has the same problem: The clutch pedal feels spongy, and it doesn't want to go into/come out of gear. Process of elimination tells me it must be a problem with the clutch assembly or the flywheel. Has anyone else had a similar problem? Any advice would be greatly appreciated.

While on that topic, what kit do you recommend for a solid flywheel conversion?

Those hydraulic clutches were a joke from day one!

It could be either the connecting hose, master or slave cylinder, or even the firewall flexing.

My bet for a partial pedal return would be a leakage in the system caused by corrosion from the clutch fluid being 18 years old.

The same thing goes for the brakes and 18 year old brake fluid.

Today I started doing a complete brake system overhaul.
I'm using DOT5 fluid on reassembly so it will never absorb moisture and go bad.

You might think of using DOT5 with your clutch system.

Some members have placed grease on the TOB-release arm by getting their hand in the side where the lever goes in with good results.

From about half way the pedal return spring should return the pedal to fully up. I would look for stiff pedal linkage or bad return spring.

Rubik,
Welcome to FTE and the IDI diesel forum.

Have you checked the fluid in the clutch master cylinder?
That is exactly how one acts when the fluid gets low.

If it is low, you should inspect the slave cylinder and master cylinder for brake fluid.

Thanks for all the replies.

Unfortunately when I replaced the master & slave cylinders I replaced all the fluid so that and the fluid being low is out.

I did notice when it acts up it feels like the clutch pedal won't go all the way down, almost like there's a bottle or something underneath the pedal. My best guess is something is either holding up the throwout bearing so that it doesn't slide freely on the bearing retainer, or something with the pressure plate.

I have installed new clutch master cylinders, slave cylinders and brake master cylinders that the "new" parts were worse than the old ones in less than 100 miles.

A couple years ago I had a brake master cylinder fail in under 30 miles.

There is very little quality control on many parts these days.
