My 68 ford has a dana 44 front and apparantly blew the gears inside. The hole isnt too big but my question is can I weld the cast steel? There is no pressure inside the axles, so it shouldnt be too hard right? The hole is located on the rear side of the differential , or should I try to find another dana 44 from a 68 f 250 with 4/10 gears?
Have you looked for other damage on the inside? YOu can weld up the hole, if you know how to weld on cast, but I would check the inside before I went though the trouble.
You should try to find another D44 from a 78-79 F250 that has open knuckles. High pinion, stronger, easier to fix, easier to see where the problem is, fewer leaks, and 4.10 is the most common gearset in a Ford 4x4.
The issue with welding isn't pressure, it's that the differential section helps support the weight of the vehicle. The springs push down, the tires push up, and the middle tries to bow. The slightest inclusion or an incorrect preheat/cooldown cycle will cause a crack and failure of the casting, leading to failure of the axle.
