So I pulled this thing in the garage yesterday to look at it. It started normally and didn't skip a beat. I opened the hood and the return line was not leaking a drop. Go figure? Now I don't know to trust it or not. I'm going to take it on a parts run this after noon and see what it does.
I was having the same problems with mine. I think I finally found and corrected the last of my sources of air intrusion. I had all but given up on figuring it out and took it to my local diesel guy. He suspected that my lift pump was going out and replaced it. It seemed to be better after that, but sure enough, after sitting for a few days, the start, run for a few seconds and die thing was still there. We found that the fuel heater on the top of the water seperator housing was leaking slightly. Being a the highest point of the fuel system, what better place for air to get in! I replaced the o-ring (mine was a newer, updated version, the older version has two o-rings), and that seems to have fixed it...knock on wood. I'm not saying that this is your issue, rather that this is one possibility. As in my case, you probably have several sources of air that are working together to cause your problem. I know that I did. In the end it was a return line kit, a lift pump and associated hoses, a lower water seperator housing, o-rings on the fuel heater, and a lot of time and aggrevation before mine was fixed.
I drove it today. Worked ok, but it still cranks about 5-6 seconds to start it the first start of the day. I don't think the glow plugs are getting full power. Occasionally it will surge going down the road but I think it's because of the fuel leak underneath. I will get that fixed one of these days.
I don't think it's the return lines this time. It's the line from the tank. After I get that fixed I need to look into why it cranks so long to start. If I cycle the plugs twice it fires instantly. I'm thinking maybe the ground to the glow plug controller?
