I have been through two sets of "genuine gears" now.
This time I want to do it right! Both previous times the pinion teeth were chiped off, not all, just some of them but the ring gear was fine. The chipped off parts were the inner most half of the tooth closest to the carrier. The back side of the teeth closest to the bearing was intact.
I thought it was from the pinion binding with the ring gear because there was not enough carrier preload, but turns out there was plenty of preload.
The backlash was setup good, the only thing was that we couldn't get the drive & coast patterns perfect. With the ring gear laid down teeth up, then the drive surface pattern was to the outside edge, and the coast pattern was to the inside edge. Both were off center by about .75 inch.
Would this be enough to chip pinion teeth like that?
Oh yeah. The bearing preload and the backlash are important enough, but the wear pattern is probably the most important. Even if you have to take the axle assem apart 100 times and keep adding/removing shims, the wear pattern determines the life of the gears.
You should setup the gears adjust the bearing preload, then check the backlash, then paint the gears and check the wear pattern. If any of the above fall out of spec, tear it apart and re-shim.
Although R&P are supposedly the hardest thing to do to your rig, they just require patience. Good Luck.
I bought a good video on ebay for rebuilding the 8.8, it's from Ken, the guy I told you about with the 30 years of experience before. I recommend Ford Racing gears from summit racing, about 190 bucks. Best set you can get.

I'm pretty sure that even the Ford Racing guys use Precision or Richmond gears. I have been told that these are the best. So thats what I bought. I didn't even think about Ford Racing gears, wish I had so I could get peoples opinion on those vs precision vs richmond.
Lots of guys on here recommend ford gears because they are a stock replacement quality. No idea about the relationship with other companies but, thats what I was told to buy, and I seeked a few opinions from here.
