TIME FOR AN UPDATE! Now that I've driven for over a month with my newly-installed Flowmaster catback system, I thought I'd report back for anyone interested. Gas mileage has improved more than I had initially guessed: an honest 18.3 mpg on highway only, driving between 55 and 65 mph. Of course, the tonneau cover and Filtercharger contribute, too. The figures are all over the place for in-town driving, probably because I can't resist having fun, tromping on it to listen to the ROAR, as well as squealing tires. Obviously, I'm very pleased. Thanks to everyone who contributed with their helpful advice!!!
You say you get 18.3 with a 351W. What did you used to get? That is awesome for a 351. My 302 manual in my 1/2 ton reg cab gets 15mpg if I milk it @ 55-60 mph. If I drive 65-70 I get about 12.5mpg. That probably is part of the fact that at 65-70mph I rev about 2500-2600rpm.
I left the factory-installed dual cats in place. Next improvement will be an aftermarket high-flow single cat replacement, if I can be convinced I won't run amuck with the emissions inspection folks. Also considering a GMS mass airflow sensor. Any suggestions/comments/warnings out there?
Regarding the mpg I used to get: let's just say that when I bought the truck bone-stock last year with 65K miles on it, I was lucky to squeeze 200 highway miles or so out of a tankful; now I routinely get 250 highway miles per tankful. I noticed improvements with each upgrade; first, the tonneau cover; then, the Filtercharger; and now, the exhaust. I also replaced the cap, plug wires and plugs with new Ford parts. The mechanics at the local Ford garage have commented that my engine is one of the smoothest-running, hard-pulling engines they've seen. What else can I say? Even a blind hog finds an acorn in the leafpile once in a while.

My 351W pumps out through an E4OD automatic to a 3.55 Traction-Lok (Ford's limited slip) differential. I'm running on 265-75R15 Goodyear Wranglers on Ford's optional all-chrome 15-inch wheels. The truck is factory-equipped with a heavy-duty towing package, including oversized tranny cooler, class III receiver and electrics. All original stock from Ford. Why do you ask?
