I'm trying to replace the rear pinion seal on my 2004 F350 PSD DWR. The pinion nut is on there really tight. Impact wrench is not helping. Is this a sign of a more serious failure?
From what I've read on here, others have been able to remove and replace faily easy. Mine in the 11.25 inch read end with 4:10 gears.

I think you have a Dana-80. I just changed my pinion seal a few weeks ago. On the D-80 you need to put 470 lbs torque on the nut. I used a torque multiplier 4 to 1. I used 120 lb on a torque wrench with the multiplier. I also used the multiplier to take the nut off, it was tight.
There is no way I would have gotten the nut off or on without the multiplier.
I don't like using an impact gun on this nut. Without a lift, I could not see any way to work a 4' torque wrench. I did have to use a 36" pipe wrench to hold back-up, the truck started moving when trying to take the nut off.
EDIT: It also takes a special socket to take the nut off. I bought one from snap on for 87.00 to my door. . The socket has to be a 6 point 1 7/8".
OK, it finally came off with the impact wrench. Got the seal out now the big question...
I'm looking at the metal around the outer race of the bearing. Is that supposed to be all the way around? I have a chunk missing at about 5 o'clock position. It's about 1/4 inch wide and goes from the bearing to the inner wall of the housing.
It looks too "perfect" to have been a chunk that fell out. If a chunk fell out, it would be jagged. The piece would also have been trapped in there and fell out when you removed the seal. Install the new seal, and you're done. Don't forget to refill the gear oil and put some kind of sealer on the splines to keep the gear oil from leaking through them.
that def. looks like its suppoed to be there..my guess would be thats for oiling the front side of the bearing.
ps. kinda late now but i bet the nut u tried to remove was "staked" which basicly locks the nut from trying to lossen.. if u dont deal with the "staking" it makes taking the nut off ALOT harder...
