2003 Expedition 4.6
Driving home from work the other day I lost some engine power. Was able to pick some speed up but very sluggish. Going up hill was slowed to a crawl. I would stop and put in park for a sec and would be ok to get me up the hill but still running sluggish. After I got home I put an OBDII and got PO174 (lean bank2), PO301 (#1missfire) and PO302 (#2missfire). I though about coilpack but two at the same time?. So I replaced both as well as all spark plugs, checked all the boots for cracks, changed the thermostat and antifreeze. Temp was running a little low at 160 deg and is now at 190 with the new swap. Tried the OBD test again and same codes came up and still runs terrible. No whistling noise from O-rind intake gasket or any vacuum lines. I then got a new PCV valve and checked the hose as well as a new fuel filter and that didnt help. I am now at a loss. Could it be the elbow at the PVC collapsing? Another sensor? Tomorrow morning I will look into the throttle body for junk but other than that I dont have a clue, please help!, Thanks!
OK, I went out today and checked again with the OBDII and now is only showing PO174 only. I cleaned the MAS and also heard the pump humm for a sec and got good fuel pressure from the rail. Cleared the codes and still running bad. What would cause only one bank to have a problem? If its a vacuum leak, MAS problem or OS sensor wouldnt it trip both PO171 and PO174 codes? Thanks for your help!
With engine cold and running spray some carb cleaner around the intake on the driverside to check for a intake leak. If the motor smooths out when spraying you have a intake leak.

It is the intake gasket. Now from what I understand the gasket is made out of plastic? WTF?!? Whats the chances the intakes cracked and what if I just re torque the intake? (25 pds)
Called Ford dealer today, $1,300 to replace a plastic intake gasket. Is there a better gasket I can have them put in besides plastic? I relly hope all I would have to do is re torque would save me a bundle!
That dealer is either a scam or they have no clue what you were talking about. You could get a whole new intake for less than that. You can find complete gasket kits on the net for $100-$300. Since the PI head intake swaps are so common on to NPI engines Ford and other now make the top end gasket kits and they cost no where near $1300. Look on Rockauto.com and google search for other places to get prices and part numbers.

I called dealer back, said if it was a cracked intake manifold it would be $1,300 for parts and labor but if its just the gasket it will be $800 for parts and labor. I have done intake swaps before, on my Jeep, but would rather not get into this job as my time is pressed. Wondering why a 80,000 mile well taken care of Expo would have this type of failure?
I had my local Ford dealership replace the intake manifold on my 1998 Mustang GT a few years ago and the total cost was $419.00. The OEM intake manifold was around $225.00. So that left labor at $200.00. Unless there is something unique about the Expedition, your Ford dealership is attempting to rip you off.
The only reason that I took my Mustang GT to the dealership was because there was a pending class action lawsuit against Ford Motor Company for the defective intake manifold. As it turned out, FMC lost the lawsuit and I was refunded the $419.00. Otherwise, I never take my vehicles to the Ford dealership for repair. I found a great independent mechanic who does quality work at around 1/2 of the cost at the Ford dealership.
I also have a 2000 Mustang GT 4.6. Is this something I now have to worry about with it? I looked over recalls and have not found anything. I am thinking changing the manifold in the Mustang is alot easier than that of a Expo. Would the 98 Mustang manifold and the 03 Expo manifold be the same failers and all?

I don't think you have anything to worry about... If you look at your intake manifold, the incoming radiator hose connects to a "cast" steel or aluminum piece and the remaining portion of the intake manifold is plastic. That is the Gen2 intake manifold. The original (Gen1) intake manifolds were ALL plastic. The area of the intake manifold where the incoming radiator hose connects was prone to hairline cracking. It simply could not withstand the high water temperatures.
Ran like crap all the way to the dealer so looks like on Monday I will find out if its the manifold or gasket on the Expo. and will either pay too much or out right robbery. If it was the Mustang I would do the job myself as I will in future but Expo gets my kids around and will have to be back on road ASAP. Will let ya know the outcome as to how well it went. Thanks
Forget about ASAP. Dealer started working on Expo on Monday and 4 days later they tell me gaskets on back order. No dealer around has it. Intake manofld at the seam has a hair line crack. $1,058 job. They ordered a new manifold and recieved it. Why would there not be a gasket kit included with the manifold? All I can picture is the top of my motor and parts scattered around the shop for weeks waiting for a piece of plastic.. LOL. Will let you know the outcome.
I got the truck back today and considering the wait they knocked the $58 to an even $1K... LOL. I have both a Jeep, car and motorcycle and would never hesitate to do any job on them but after looking over the Expo and figuring out what was wrong with it I knew I wouldnt have the time to do the job. One thing I am thankful for is knowing what was wrong before I took it to the shop. Thanks everyone.
