On the Early 99 the site says that it needs to be clearanced from the turbo. How is this accomplished?
The boos fitting goes in without clearancing. The clearancing is for the fitting that goes on the boss. I used a 1/4" air grinder with the conical grinding stone. I removed the plenum bolt close to where the fitting goes so I wouldn't accidently grind on it.
it has something to do with the timing of the motor
Don't think so. Nothing changed in mine except the DI regulated return install last summer. After the air got burped it became a lot quieter. This has a lot to do with fuel starvation of the #8 injector. Ford Band Aided it with the Long Lead injector. You have 7 AD injectors and 1 AE. In my case, because I have the RR, it didn't have that cackle when I installed the AC Stage II Injectors.

To elevate the need for grinding couldn't you use a 90* Elbow fitting?

Early 99s come with 8 AB code injectors unless the #8 was changed to an AE LL after a customer complaint. An AB in the #8 makes the "cackle" a bit louder. The CCK and a Walbro GSL 392 fuel pump has all but eliminated my cackle. It's just discernible when cold. Other PSD owners ask me why I don't have an injector knock.
