I just didn't feel good about cutting out pieces of the pinch rail and leaving the glass without support in those areas.
so I cut it out and i'm re-building a new one in the right place.

Any new progress keith? I dont know if you have ever been to www.trivalleyautoglass.com but i found this Using Polycarbonate in this street car proved to be very tough. It resistes scractches and unfortunatly it also resists paint and glue, so to pull this off we needed to sand very carefully the edges around our patterns and use aluminum rivets too secure our lexan to the pinchweld. 1/8" or 3/16" will work, and if your shape does not have to much of a radius you can use 1/4". After sanding we painted around the edges(on the lexan) to hide the pinceweld, marked our 1/8" holes that we drilled prior. Using our own rubber gasket material we placed it over all the surrounding rivets. After several hour of fit, re-fit, and re-fit again! we finished with what looks like real glass in a custom chopped car.... They also cut auto glass with radius. just a suggestion. I did read you used lexan before but what size was it? I have also seen people heat it up in a oven and form it over something "IE" a old windshield. you would have to find a big oven possibly you would be able to use one at a local powder coating buisness.
So keith I dove right into it with you. I started cutting into the upper portion of the over hang to fit my windshield this weekend. Did a lot of cutting and i think i got it to the point where its going to work. Ill post you some pics soon. I do have some bad news though i cracked my first windshield doing all the test fitting lol. I need to order my seal to do the final test fit and weld up some supports for the top of the windshield all and all some minor metal work to clean some stuff up on the inside and A pillars and ill see what happends from there. If all fails I still have my 55 cab waiting for me to mess with.
Like i said i still have allot of cleaning up to do and i need to fit with seal for the final test. Then when i find another windshield ill give it another try.
