also- I tried to pick-up a new drive belt, but the guy at AutoZone said the computer showed two models, one 1/2" longer than the other. anyone run into this?? any brands that are better than others? the one she just ate was a Gatorback
one of my buddies thinks we might be able to weld the current pulley back into place...or he found me a new pump on eBay for $94
and to vent on a side note...the kid working at Advance stood there and tried to tell me that the 6.4 L is sooo much better and fewer problems and blah blah bah...
*grumbles* I told him not to waste his breath...
Bad news in the end.
If its a trail truck, or a demo car, blah blah. yea, then weld away.
But for your every day ride, fix it right. =)

I'm not sure where the 1/2 inch difference will come from.
Check your tensioner pully to see how much force its applying to the pully. If it is at the end of the swing to apply tension, get the smaller of the 2 belts.
Any autozone personel is "supposto" (key word) be able to remove your serpentine belt and mesure it for you to get you a new one.
If they are too dumb to do this, find you a new place to buy parts.
The vac pump is supposed to make 1/4 or 1/2 turns isn't it? I am in the process of changing out my water pump (it has a decent wobble). I did not think it was supposed to spin freely. It is similar to a small compressor right???
"My buddy and I pulled the belt out- my vacuum pump is the issue again, just like last time. It keeps working its way out of alignment and then the fan hits the edge of the belt. It also looks like the bolt that should prevent that is missing. I'm hoping really hard that putting in a new bolt will solve this- any other theories??"
The vac pump shaft has a 3/8 threaded hole. There is not supposed to be a bolt in it. This is usually just used for pressing on the pulley. If the press fit is good the pulley should not be working its way off the shaft. With that said, last time I had to replace my vac pump I pressed it on with a longer bolt and then put a short ( 3/4" or 1" i think) 3/8"-16 bolt and washer and snugged it down on the pulley just for extra security. You may want to try this to fix your problem.

and getting the pulley from Ford. it says "450" in the item title but the part number matched up when I checked...please please please catch me if I'm wrong!

You will need a couple special tools....fan clutch wrenches and pulley remover/installer.
Most mega-auto part stores will loan them to you for free.
That idler pully definatly looks bad to me.
You can see that its not wearing evenly with the belt.
There should be no discolorations in the surface. it should all be smooth and metal colored, unless its plastic, then you should see and even wear pattern acrost the pully.
