Has anyone tried to weld one in place. I ask this because so many have said the studs will snap off if tried to remove. I'm in no position to remove the whole motor nor have a way to to drill them out.

I'd look for a used one, welding cast iron manifolds usually doesn't last.
Go to ebay and buy a new set. I paid about $18 each for a pair. They have been on my truck for a year now. You will see them listed for much higher prices. Don't buy those. Buy the cheap ones. They are all the same.

The OP has a 6 banger, why would he need a pair of exhaust manifolds, if there's only one?
His post didn't say what engine he had. I assumed he had a v8. But you already knew that. My mistake.

That's funny, my driver side manifold is cracked in 2 places. I'm puttin headers on.
They can do amazing things with powder welders these days on cast iron.
Had my mustang manifolds fixed this way a few years ago. No problems so far.
Find someone with a powder welder that knows what material to use.
As far as doing it on the vehicle, I think that's a formula for disaster.
I think this is a spring time job and will need to wait until then. I had seen an old thread about iron performance manifolds from cars that had great flow characteristics , are there places to get them or too pricey?
Does anyone remember the Dillon Mark IV welding torch? It was introduced sometime in the 80's, and we had a product demonstration given by a factory rep at my auto body class. The gent giving the demo welded a broken cast iron exhaust manifold using an old piston ring as a rod, without pre-heating the manifold, then when finished, proceeded to toss the manifold the length of the shop and into a concrete wall with no ill effects.
