So what is actually happening when its clunking? How long could you drive it once it gets to that point? In the case of mine, I rebuilt my trans myself at some point. I dont remember how long I drove it like that. When I rebuilt it, the only thing I found was the first gear clutches were all ground up. I have to admit I didnt know what I was doing at the time. I just replaced the junk they gave me in the kit. Wasnt hard. It worked good after I was done. But I always shifted OD only when I wanted it. I believed that the first gear went out because I had 35" tires and hadnt changed the gears in the diff.
I had an 83 302 with the AOD and it was trouble free for 220k miles. Trans fluid was changed every 30k and an aux cooler did help. Never noticed a clunk but like others I would keep it out of O/D in town. Truck probably hauled my 4500lb travel trailer over 15k miles without issues. More durable than my TH700R4 was.

Much as I believe ND, I cant go along with all that about AOD's. Certainly in the beginning, probably all are bad. Sure not my experience and I put em up wet!! No offense ND!! Maybe you were in a chebby shop disguised with ford signs---for credibility
My 86 f-150 has 190,000 on it and at a 110.000 miles I had the trans serviced and had a shift kit installed it has always had the hard shift to and from OD when driving to slow(thats how I know I didn't put it in drive) and its still going strong,as others have stated just make sure you use overdrive when your on a highway above 50mph and you will be good.
