I have 6 2005 F-350 with 5.4 3 valve engines. So far I have had 3 of them plug the catalytic converters. One had 90,000 and the other 2 had less than 50,000 miles. Has anyone else seen this problem with these trucks. I've got a fleet of about 30 other fords, and I've had little problems out of them, but these 2005 models have been extremely unreliable. I'm starting to question my loyalty to ford.
That is odd. Usually cats will easiely go 150k-200k miles. If your local emissions allow it I would just have some universal high flow cats installed. You can get them for around $100 each. An O.E. replacement cat from ford will run big $$$.
99'-04' have 1 cat
05'-08' have 2 cats
I would also have a talk with the dealer you bought them at. You may be able to get some of the cats replaced under warrenty because it is emmissions related, especially the trucks with only 50k.
I have had problems with Ford catalytic converters, albeit on an F-150. At least I now know what to look for when one plugs up. Ford cats suck.
When the cats on my '07 fail I wil replace them with an aftermarket high flow converter.
The fuel you use shouldn't matter. 87 octane is 87 octane. I have heard a cat will burn out and clog of you have too many unburned hydrocarbons getting into the exhaust, but I can't say for sure that this is a cause.

The Ford cats are a problem and I feel it's because of the injector problems. Ford has extended the warranty for the injectors to 120k. I just had my personal truck show the codes (P0420) that the r/side cat has failed (92K and out of warranty). In my fleet we have 30 5.4's and 8 injector / cat problems. Ford has stepped up over the injectors, they need to for the cats.
