You'll wanna see these pics then. I built this using 2 mentrel bent J bends, a 2 into 1 collector and a couple header flanges. I welded it all together with my Lincoln wire feed welder, it only took a weekend to complete. http://www.flickr.com/photos/motorstuff/sets/72157602458567072/
P.S. I moved the muffler up behind the cat as the locaton shown was too loud inside. It's much better that way and still sounds great outside.
Can you come down to Virginia nad help me put mine together? I have a MIG here already.
That is the part that keeps me from going out and buying stuff and fabbing it together.
I think trying to lay it out and get it right just might make me nuts..........

We toured up and down the Blue Ridge Parkway a couple years ago on the bikes and I have been dying to get back down there ever since. That's one awesome stretch of blacktop right there.

Yeah.. it a job for sure. I started at the header flanges and worked back, cut a section from the J bend and tacked it on to test fit, and then fully weld it once it's right. I'm sure I bolted and unbolted each side of the Y assembly dozzens of times as I built it up. But on a nice summer day with some tunes playing in the shop.. some cold beverages in the cooler... what could be better than chopping and welding up some pipe to make the truck sound and perform better. This setup easily outperforms the job a local muffler shop did a few years ago for me, they used a hydraulic bender and only took a few hours, but it still cost me $600.
The BRP is a nice ride. Once my pile of a Jeep is together I plan on taking the wife from stem to stern and camping up there while we drive it.
Gotta be a blast on a bike.
Anyhow, may I dare ask what you have in your Y pipe alone?
I've been staring at headers for months, and looking at the parts catalog trying to plan out my custom Y ahead of time, while retaining the stock CAT, and using a good 3"in/3"out single muffler.
My teeth hurt from all the thinking.........just hate to get a bunch of pieces of stuff to cut/weld/fit, and not use it all up or go crazy money wise.
The J bends were $25 or so, the Y pipe was $45 or so, Had a local muffler shop punch out a set of 2.5" header couplers for $20 because I couldn't find any premade locally. This is all mild or aluminized steel, not stainless btw. I didn't need any extra tubing besides the two J bends to make the complete Y pipe assembly.
studs wont make gasket changing easier, it makes it harder. the gaskets have holes on either side of teh header port and a "hook" on the outside 2 holes allowing you to unbolt all teh head bolts but the 2 outside ones allowing you to leave the header in place and slide the gasket out.
a stud mount system will leave the gasket in place as it has studs going thru the gaskets.
just use wd-40 the tried and trued method
Had a mechanic tell me the studs are easier for him and they are better down the road , won't sieze on ya or nothing, but I definitly see your point, had to change the gaskets on my older(78) stock manifolds, and it had the hooks on em , they were pretty easy to do.
Put headers on my 92 F150 a couple of years ago. Never could get them to quit leaking, ending up pulling them off and having the manifold side remachined.
That fixed the problem. Hopefully you won't have the same issues, but thought I'd throw my experiences out.
Just an update started the exhaust project this afternoon started removing headers and so far every stud has broken on me so i got pissed off and now the motor is going to come out so that i can get better access. dam that rust on plow trucks. I will update again when i get some progress. Matt
They all broke? 2 the block or just the heads? Mine didnt even look like there was any bolt. It was just 1 peice of crust. I got mine out some how. Oh yea for 1 week I sprayed every bolt 3 times a day with WD-40, PB Blaster, And Liquid Wrench.
