03 expedition 5.4l eb front diff problems
I have noticed a deep whrrr sound coming from the front end when in 2wd if I switch to 4awd the whrrr goes away but when I transfer from a4wd back to 2wd I get a really loud clunk, whats happening? should be able to switch back and forth up to 80kmph.

I had this same issue with my '03. If I'm reading my service bill right, it is TSB 03-6-4. I guess there are a set of clutch springs in the front diff that engage when the a4wd or 4wd is on. On the early '03, these springs wore out quick (i was told), causing the half-shafts to build up speed, causing them to make the "whrr" you say. Sounds odd, but basically your front end is trying to go faster than you are, causing vibration. When the 4wd is installed, it goes away cause the system is engaged.
I don't know what the cost of this is (mine was covered on a ESP), but I haven't had any issues since (put about 16,000 mi since)
