My dad was getting a similar noise that sounded like a metal to metal heat shield. It was only noticeable on the road, but if you reved the truck while you were under it you could hear and see the plate vibrating. I removed the tranny inspection plate and took it for a drive, the noise went away.
I made another plate out of 1/8" aluminum duplicating the stock piece. It was a tight fit but I wedged it in under the upper shettmetal plate and used some rtv to seal around the new plate. That took care of the noise and the new plate is sealed to keep crud out.
Thanks fellas. I am going to inspect and poke around more and I'm sure with my buddies help and a lift,lol, we shouldnt have a problem diagnosing the prob. Another thing since you guys seem to be rather knowledgable, I want a little more get up and go and am getting ready to do bigger tires, would 4.30 gears be OK. Do do much towing other than the race bikes, that stuff fits in the back, and maybe a little trailer. I figured 4.30's would be better than 3.73's for power due to the bigger tires. How do I compensate for speedo recalibration after the gearing and tire changes. The superchips doesnt do it for the 03 v10. BTW I picked up a superchips that had never been used for 40 bucks and I think it was well worth 40, I dont know about 350 or so.
On mine it was a heat shield on the pipes AND the muffler. I have 2 steel clamps on my heat shields and one on the muffler. No more noise.
Same symptoms. Only under load, at specific RPM's, drove me nuts.

4:30s would be better. What size tires are you going to?
The ford dealer can adjust the speedo for the larger tires.
