I have a 03' F350 w/ 83K. Had the Turbo replaced about a year ago, reason, loss of power under load (pull a 35' 5th wheel). Took it in this morning for a leak from the rear of the engine, passagner side-looked like water with a bit of oil in it. Can't find that problem but told me my intercooler needed to be replaced. No failure codes just could see it was cracked. After replacing the coolor they are recommending a PCM update not covered under warranty. Does this sound right? Could the intercooler prob. be related to the Turbo Failure last year? Why would they recommend a PCM update and not be covered by Ford? Also have a miss in the AM when warming up. Can't find that problem either. I am a single chick who doesn't want to be ripped off so I am turning to the pros for advice. Thanks.
If the turbo vanes stuck in the wrong position, it could have contributed to the intercooler failure, at least as I understand it. Seems like the update to cycle the turbo vanes should be included in the warrantee work. Did they tell you which update?
What happened with their first assessment of the freeze plugs?
No they couldn't tell me which update and they couldn't tell me why it is "recommended" by the dealer but not required by Ford. Thanks for the info on the turbo vanes. I asked the dealer why the cooler went out and no explanation.
I think the incidents are related and what worries me is the possible damage to engine/turbo. I have pulled my 5th wheel almost every weekend this past summer. and each time with a noticable reduction in power. Each time, the dealer says "can not duplicate customers concern"...I hate that statement! Thanks again for your suggestion.
They should be able to cover it all as part of your $100 deductable applicable to the 100k/5 year engine warranty. I understand some are getting turbo work done without any deductable, so along these lines you may also get coverage for the Intercooler as part of the emissions warranty which cover the inductions system and intercooler.
Oh the freeze plug.. they said "no that was not the issue afterall". They do not have a reason for the leak. Tried to tell me it was probably condenser water but condenser water evaps after awhile...my puddle is still in the driveway 3 days later.
Im not sure about the pcm update, I would think it would be covered under warentee though. For the rough start issues, it sounds like you might have an injector or two that my be sticking. Let the dealer keep the truck over night to duplicate the issue. That may also be why you are noticing a slight loss in power as well.
They have the truck now so lets just hope it runs rough in the morning. I will mention the injectors to them.

If you're seeing a leak with the engine cold it is likely the hose for the EGR cooler, they are prone to leak and leak worse when cold. The leak is usually observable running down the right rear of the engine, along the head and rear engine cover.
If you take a flashlight and look down into the engine valley when the engine is cold you can usually see it, but you've got to be right on top of the engine to see it.
Excellent, I will ask them about the EGR Cooler hose and if need be will climb onto the engine and look for the leak myself with the service writer along side. I am only 5'3" but I can certainly find a step stool!

As long as it gets cold enough for it to leak you'll be able to see it. I know with mine when it got down to 10*F or so the coolant would literally run out, so I had no problem finding the leak when I let the block cold soak.
Holy Cow, geez, it nevers gets that cold here (Southern Cal). Maybe 50 or so but you are right, it leaked at night when it was chilly out.
That sounds like it might be the answer. Worth checking out...
