did this mod make a noticeable difference in power or mpg?...........do u have to pull the grill and headlights or just the grill? how long did it take to pull it apart? did u use a hole saw to make the hole? is it metal that u made the hole in or that plastic rubber material?/
Pull the grill only. I used a hole saw, cut to holes, one below the other and trimed to get the oval shape. As far as power or fuel economy gain, hard to say... It felt snappier. The biggest difference was cutting off the cat and muffler and going with a straight pipe. Lots of power, great sound and I average 18.5 mpg bombing around, mostly city.
I did the same to my mine. I used a saws all and made mine square. Works like a ram air intake, I felt more power. The best upgrade was replacing my Turbo up-pipe with the EGR delete plate, 4" Exaust. I get checked for smog so I left the Cat alone. I get 12.5mpg around town climbing up and down hills, before 10.5mpg. I also have big tires and a lift kit.
I have read a number of threads on this over the years. Some people say they notice a difference and some don't. Others worry about increasing the chance of water, bugs etc. getting sucked in. I haven't done this to my truck, but figured that if I did, that I would drill (with a drill bit) a patern of holes and then cover the holes with bug screen material (using some type of adhesive to help hold the screen in place. The drilled holes would be small enough that the bug screen could not get sucked through. Also, if I did want to undo the mod, with only small holes dilled, I figured I could close them up (maybe some JB weld or a piece of 1/4" material and some JB weld for example)
So any thoughts on my idea? And does anyone have any recent experiences with water, bug or other issues with the zoodad mod?

Well, I have driven in some serious rain and heavy bug weather (night time on the prairies, and never noticed anything untoward. Look at your grill now and how many bugs do you have built up at the exact spot where you would do the drilling. THats what you can expect to enter the air filter with the mod. The method you describe sounds very restrictive and mostly likely all you will accomplish is a rad support with a lot of holes.
