I have the electronic 4-wheel shifting. it has been working intermittently and is less and less common for it to shift into 4wheel. The 4wheel light comes on but no 4x4. Works better driving fast than slow.
The climate control selector also tends to have a mind of its own.
Do you have the auto/manual locking hubs? If so, lock the hubs yourself and see if you have 4 wheel drive that way. It seems to me that you have either a sticking hub or a broke vacuum line to the hub which won't allow the hub to lock. For the climate control, your guess is as good as mine.
isnt the climate control vacuum operated also, seems to me like he should be looking for a crack in his vacuum manifold or the vacuum pump itself could be heading south. this could cause both problems
I think that it was tntinroundrock that had this same problem. I looked but can't remember where he posted. It ended up being some sort of vacum controll modual. Try to pm him and ask.
The hubs are locked but you still have t engage the switch to shift the transfer case into 4wd. Just remember to unlock the hubs after you are finished with 4x4.
What would happen if I didn't turn them back to Auto?
I ask because last time I tried 4x4 and it didn't work I checked the hubs and one was on "lock" even though I had never turned them. So I have no idea how long it was like that.
As far as i know the hubs can lock two ways, one is with vacuum and the other way is mechanical(manually locking). If the 4x4 is not engaging with just the switch you seem to have a vacuum issue. The other problems you are having with the heater all seem to point to a vacuum issue. Some other members have had the vacuum pump fail on them as well as broken/disconnected vacuum lines. My guess would be a faulty pump, when you cycle the key on before starting do you hear the pump running? It is located on the passenger side front fender well and usually you can hear it vibrating. hope tis helps
I see the hub gremlins got you. They seem to show up at parties, work parking lots and other places. The gremlins find it funny when you can't figure out what the funny noise is coming from the front end. It is even funnier when you start telling the gremlins about it, cause they were in on it or heard about it.
There should be a vacuum line mounted on the front axle tube that may be your 4X4engagement problem.
The truck would handle different and the hubs could heat up and mess up a hub and lead to expensive repairs. I have a friend that one of his hubs got locked and ended up ruining a hub and rotor assembly.

for the most part you will just be wasting fuel, and putting extra miles on the ujoints in your front end. you will not hurt anything, the old school four wheel drives like the gmc jimmy i believe had the hubs locked all the time, and you just engaged the transfer case when you needed it.
Check the superduty forum. There are a number of posts regarding this issue (look for vacuum ESOD and/or defroster). I just replaced by Vacuum solenoid and all is back to normal for me.
I replaced the vacuum lines to the hubs with those expensive SS ones. Today I had to test it. A semi with a 53' trailer got stuck at one of my construction sites. It would not shift into 4x until I locked in the hubs. So it still is not working. Any suggestions?
To make matters worse after I pulled him out, twice, the ABS idiot light came on and stayed on. What the hell?
Most likely you have a bad vacuum seal at one of the hubs. That will cause the hub not to engage automatically and it will cause the climate control to go to defrost whenever you select 4wd.
Your best fix is to put on some Warn locking hubs and plug off the vacuum lines going to the hubs. Then you will know whether the hubs are locked or not for sure. And a pair of Warn hubs is less expensive than having one stock hub fixed.
