The popping under the dash is probably the mode setting motor snapping around and around as it tries to move the blend door. There is a fix that can be done w/o dropping the dash if you poke around here. I won't do the searching for you as I don't know how. It involves boneyarding or buying a plenum, removing the glovebox, using a mirror, and cutting the old plenum... remove motor, door via cut, install 'new', and either glue or tape the old cut back together. Quite a savings over dropping the dashboard.
