Its a new fix for the broken Blend Door on the 1996-1998 Explorers. It's a little different from the others posted out there. My blend door was severly damaged and had to be removed.
While I like the approach to this you should just use a brand new door instead of fixing the old one. You can get them from NAPA for 10.99 online (NAPA PN is BK 6601810).
I used a similar approach to the one you posted to fix mine over 6 months ago and it is still holding strong.
Good idea about the new door. I didn't know you could get just the door. Everywhere I looked people had to buy the whole plenum. Then all you would have to do is make the cuts and reassemble.
INteresting. I did the "old" method twice and it failed again both times. Maybe I'll try this but since I have heat and max ac works (bypasses the blend door) Im not sure I can motivate myself. Ive sort of learned to live with it.
My new blend door came from Car Quest, Dorman brand. I just cut a hole in the bottom of the plenum, installed the new door and then put the piece back in using black RTV. Whole job took about an hour.
