I'm new to this site but i see it has a wealth of info. My question is this: I have a 1992 F250 4x4 / e4od. I want to trash the e4od and factory transfer case and replace it with a C6 and NP205 transfer case out of an old 78 bronco. I realize that I will need a new bell housing for the tranny and some metal work for cross member location, but can anyone tell me what other issues I might run into?
c6's are shorter, so you will need different front and rear driveshafts. I couldnt tell you if 70's would fit or not. E4od's are very good trannies for road use, more heavy duty then the AOD, but between an AOD and E4OD, the AOD would be better for offroad/mud use, I was told. Remember, c6's are 3 speeds. Its gonna kill you on the highway. The interior sound is going to go up running at those high rpms. Its been known the e4od's usually start having troubles around 150,000 miles. Run it till she dies, unless you can get a good chunk of money for it.
Sounds likes you would be moving from electronic control to mechanical controls. Not unheard of but notplug and play as a like for like swap out. your existing tranny could be beefed up or maybe try auto-part.com for an exact replacement or a pull it yourself local yard. each option has its pros and cons... just listing other thoughts for you.
the c6 doesn't have a removable bellhousing. what kind of motor is in your truck?? the c6 has two versions for modern motors, you have the 300/302/351w and then the 351m/400/460 version. the c6 you plan to use must be from same family of motors as the one in your truck. as 69and85 said, problem will be the e4od is electronic and c6 is not. so i'm not sure how ecm will respond to this change. the e4od is a stout tranny, if you want the 205 tcase over the 1356 then that swap should be able to be made with an adapter to your existing tranny.
Hello and thanks to everyone who gave their insight. Yes, I realize the RPM issue and I will address that down the road. My 92 has a 460 and the C6 and NP205 is out of a 78 Bronco (351m). So, I take it that the only issue I might have are ECM? And the C6 should bolt up to the 460 in my 92?
yes, physically it will bolt right up. only other thing i didn't think of awhile ago is the kickdown lever on the c6. the rod off the 78 bronco will not reach the trottle on an efi 460. you will need to find one in a junkyard that had an efi 460 in it. possibly the same kickdown lever was used on all the efi v8's with the c6 but i can't answer that.
The cable can be scavenged from any AOD equiped truck. If you are lucky you can scavenge it from an 89 to 91 c-6 as well. You will want the bracket as well otherwise you will have to modify the shifting rod from the bellhousing back to the gear lever on the tranny. You will be scavenging boneyards for parts or custom making your own. If I remember right someone said that the early 90's 460's didnt get the E4OD in some trucks and Vans. Look for a yard that specializes in 4wd and old trucks and you will find alot of parts for the swap.
I'd like to thank everyone for their input. My only remaining issues I have before pressing on......does anyone here know of the ECM problems I will encounter when installing the C6? Basically the plug will be unattached and I'm not sure what the computer will think/do in this event?
You will probably get transmission error codes. Maybe get a computer from a 460 manual trans if you have any issues. I kind of did the same sort of thing as you. I put a manual trans in my truck and still have some wiring and vacuum matters to take care of before I run it. The E4OD has a pretty hefty wiring harness. You will somehow want to hook up your neutral safety switch and reverse lights but the rest of the harness can be tied off to the side. I was in the process of tracking those wires down when we went into the deep freeze up here. I put silicone on the connectors so that if I need the harness in the future I will still be usable. I would like to find a manual trans harness since it is much simpler. I currently have the MLPS from the E4OD hooked up in the park position so the truck will start.

Actually you can splice the right to wires together in the harness and you will circumvent the neutral start. You will get transmission error codes with the E4OD computer removed but you can still run the truck. In order to splice the correct wires you will need a wiring diagram for the color codes of the wires.
