check the weep hole on the water pump. i have been chasing the exact same problem as you had years back. wondering where the heck the coolant is going! turns out it was the water pump. even tho the water pump was OK, no noise, no overheating. but it was leaking through the weep hole.
another area, i'm not sure how the rad hose route on the 4.0 - mine's a 3.0 - but check for possible cutting of the hoses against any surface. my alt pulley ate away at the upper rad hose... had small leaks there too. now i tie back the hose to prevent it from touching the alt pulley.
I have a similar problem with my 93 4.0 E4WD Aero. Except, the radiator is fine, it's the plastic engine coolant resevoir that keeps getting lower. I filled it up when I got it in August, and filled it up again last month. I have no leaks, my temp is doing good. I don't have rear heat though, could it have anything to do with that? or would the water be coming out the radiator?
I also have a slight leak, I have seen a drip on the left side front, below the radiator, it seems to occur when I refill the overflow bottle for a few days & then it stops. It is not the overflow/ expansion bottle leaking. The system does not seem to leak pressure with an air pressure gauge check. The overflow bottle will be empty in about 2 weeks after I refill it. Hoses etc all seem to be good. There must be a micro-pinhole leak but I cant find it. Barrs does not fix it & makes the coolant grimy brown & untestable for antifreeze protection.
Anyone had a similar experiance & cure?

got a 1993 aero.4.0 xl engin runs fine/no drips under van/no white smoke/its got me nuts.carpets dry by heater cores. any ideas?? thanks guys Jim.
Hi , have you tried replacment of your rad cap ? it might be under pressurising the system & slowly boiling coolant away out of the cap/ expansion bottle. I'm thinking I might have the opposite problem. Putting a new cap on today, my van has always used some coolant when I top the overflow bottle up to the full cold line.
On our van, the overflow hos was faulty, and thats where it leaked. Replace the overflow hose if it is even slightly swollen. It absorbs oil fumes and softens. Because it swells, it stops sealing around the fitting in the radiator. When you replace it, you should use a clamp or zip tie to seal it properly.
The Radiators are made of a alum. core and a plastic tanks, mine would leak after the van was warmed up and going down the road. It never would leak when it was cool. With the differant material make up, the parts heat and expan at differant temps and open the seams just alittle. My Areo and my Traurus did the same thing, I replaced the radiators and the problem stoped.
