Hello all, this newbe has problems... Does anyone know how to get Ford to fix my exhaust leaks? I have a ’04 F250 6.0 PSD 37k mi., that leaks enough exhaust fumes into the cab that my lungs are raw, burning bad after all drives, now... dealer says he ran the smoke test, and of course no leaks... and I guess he does not want to do any risky work that Ford might not cover. I called Ford, they called the dealer, and he told them he is anxious to fix the problem, Ha! They are going to call when the district rep is in town... I bought the truck used; I have a feeling I know why the last owner traded.
Well, welcome to the forum although your first posting sounds pretty serious. I would think twice about driving any vehicle with an exhaust leaking into the cab. CO2 will kill without you noticing it. If you must, have the exhaust system replaced and sue them for the cost of repair. Your lungs are not worth the trouble.

George, I am not sure where the leak is coming from, but I took the truck to Midas and they said it was in the engine compartment and I don’t think it is coming from the A/C vents (doesn’t help to shut the A/C off). I did some searching on the internet and found a comment on the ‘dieselmann’s Page’ that some vehicles are leaking from the exhaust manifolds; they don’t have gaskets from the factory. Looking at the connection at the turbo, it doesn’t look to be seated all the way; it is just barely clamped to the outside edge. I told the dealer that if they would replace the manifold gaskets and they are not the problem, i.e., Ford would not pay, I would pay up to 10 hours of labor. Guess they didn't like that either. I am now waiting for the dealer to call when the Ford rep shows up to take a look at it....
Not sure if it would work ON the manifold or HOT areas - mix liquid dish soap/ water and spray it on an air leak and it will bubble. Like finding a puncture in a tire. As far as the fumes getting into the cab, Ford has an "Air Leak Detecter". (I used to use one). The ultrasonic sender looks like a small transister radio- that is placed in the cab. The receiver looks like a timing light with a rubber "funnel" attached to the end. When the air leak is "found", the receiver squeals. The Body Shop or Pre-delivery Dept. should have one. NOTE: Be polite when you do talk to the factory rep and tell him about the Air Leak Detecter and describe it. THAT will save a lot of time and pin-point the problem.
