car emissions system requirements especially CA are different than van/truck
check out FTE 3L engine forum....ask there...see some Taurus ???'s at times
also there is a Taurus forum on web...don't have link
parts lookup shows EGR valve on 96 Taurus 3L depends on VIN variations

I came to this thread trying to see if there was a recommended replacement frequency. So far I haven't found one.

few problems with the EGR valve on Aeros that have them, later years only...sometimes requires cleaning...they carbon up internally sticking the valve....seldom replacement unless they rust off....corrosion is a problem in salt road country with exhaust components.... '97 4.0L Aero has different heads with combustion chamber redesign and different pistons, not interchangeable with prior years....Ford's version of the infamous Chysler 'Lean Burn" engine to meet '97 EPA regs and Cal. ems.
4L OHC engine with far higher HP output replaced the 4L OHV....
the differential pressure sensor gives more problems and is usually the culprit when there is a generic EGR code.....Rangers and Explorers seem to have more problems with same engine/EGR/DP sensor....maybe mudholing or swamp driving
EGR/DPS can cause performance issues without a code
Ford shops replace them EGR/DPS too often, money maker

Those Chrysler leanburn engine were exactly as advertised.....bought my 77 Dodge Diplomat new and the engine burned so lean it fried 4 valves after about 3800 miles.
Thanks for the reply. We originally bought the '97 all wheel drive in '98, so the wife could get around better in the snow in Idaho. It does well in the snow. It has 197,000 on it now. I recently had to replace the cam position sensor gear. It was making noise, but wasn't causing any real problems. I heard from others that it has gone so bad that it will destroy the sensor as well.
We only have one current problem. We get a PO171 error after the wife drives it the four miles (short trip) to work and back a couple of times. I reset it, and it runs well, even 100s of miles with no new error, then she drives a short trip and gets it again.
It actually runs smoother than it ever has. However, every once in a while it hesitates after sitting at a light, and sometimes stalls. It stalls for her whenever she has the AC or vent fan on.
I did replace the exhaust manifold and catalytic converters, as well as the O2 sensors about a year ago. It could be I Have a leak at the exhaust header. I just haven't gotten that far.

for the P0171 code clean the MAF sensor...search Aero forum for directions...i do the pull, dunk and soak method in FI cleaner
on these short warm up/shut off periods could also be ECT engine coolant temp. sensor is intermittent...sets cold run and warm run fuel trim parameters as engine warms up to ECU op. temp. run mode....pull and clean or best to just replace....they do go intermittent and/or out of correct value range fairly often 197k miles and it would definitely be a suspect
plugs and ign. wires on these AWD 4L Aeros must be changed every 80k to 100k....the gap opens up so much they will idle rough...wires cook in hot country aka S. Cal., Sacrem. Valley
MC or Autolite only, double plat. or Iridium only
Exhaust leak at exhaust header to block will toast and eat plug wires alive
when was transfer case and rear end lubes changed?....done for long life
aren't these AWD Aeros a wonderful freeway road warrior.....12 hours and more is a short haul....
just put new upgrade poly sway bar and link bushings in mine....steering and front end handling is like new....firm, crisp and straight down the road just like a new 18 wheeler long frame flat bed with a big Cat.

drove a new '78 Royal Monaco with the 440 Lean Burn High Output Police Cruiser...would haul ***** straight ahead but a mud scow on the turns....4w disc brakes all around were not enough to stop this 5500 lb beast....
one exhaust manifold melted off along with all plug wires in first six months.....heads warped and pistons melted in first year....end of story and Dodge in our department

The rear end is a long story. The dealer did a factory recall to change the drive shaft from steel to aluminum, cracked the case, and my wife ran it without oil until it died. We had the rear end replaced at around 85K, then it and the transfer case were serviced at around 100K.
We did the plugs and wires at 140K. Yes, the gap was huge. Thanks for the tip on the Engine Coolant Sensor. We are having problems with the oil pressure sensor. It has been intermittent, and now has stopped completely. I just haven't gotten to it. It appears to be in a tricky location.
She could use new bushings. I just haven't found a round tuit. Can you recommend a source for the parts?
i've dealt with RockAuto....they are good, fast and about the lowest price around....most parts are drop shipped same day order from manuf's/distributors warehouses so 4 part order may come from 4 diff. warehouses
Local Ford dealer parts counter prices are a wallet killer, i avoid them like the flu unless it's a dealer only part....why pay for Billy Bob's $50 million $$$$ severance package
one other possibility on idle problem/dying at lights is a carboned up dirty IAC Idle Air Control valve on side of throttle body/plenum....supplies extra intake air during idle when TB plate is closed....some remove and clean>search Aero forum for directions.....at 190k+ time for a new one....electro mechanical valve and it wears and binds
transfer case oil ATF needs to be changed every 50k....Mercon ATF 2 quarts, 15 minutes drain and fill
rear end needs to be changed every 50k>100k...your Aero is due....75w90, 2 quarts, reuse old gasket with light coating of auto high temp RTV sealant....30 minutes
you're getting good high mileage service from that Aero....
what's going to kill mine is these new yuppie narrow small space tight turn parking lots...my Aero is starting to look like a tired Klingon warship with parking lot scraps on all 4 corners....these AWD extended Aeros don't fit anymore especially with my eyesight....what's that sentence on mirrors.....Things are larger than they appear but parking holes are smaller?
Aero's are no Prius or Fucus
