My 2004 PSD 6.0 (F-350 4x4) has used coolant from almost day one. It seems to over-pressuring the system, as there is some seepage around the cap. But you almost always smell coolant as soon as it comes up to operating temp. The dealer has done the following and the problem remains;
replaced radiator cap (3X)
Pressure tested system (many Times)
replaced heads and head gaskets
replaced Turbo and EGR coolant valve(?)
Checked heater core for leaks
They currently have the truck and are conducting futhur tests...

Rick...you have a lot of patience! I feel for you...but instead of trying to get the truck repair, IMHO...you should be looking at replacing it as a FORD buy back option. Or pursue the lemon law...as you are way over the minimum in attempts to have it fixed.
Have they done a complete fluid flush? I am thinking that maybe a coolant passage is restricted...and creating more pressure.
Is the temp gauge normal? Did it ever over heat?
Here is what I would do as just a test: Replace the radiator cap with a higher pressure ( x2) cap. See if the issue remains.
Maybe more FTE folks will chime in and help...

Biz, don't know about the fluid flush...Maybe they will do that this time around. Replacing the cap with a higher poundage is not possible (to my knowledge) since it is some custom designed plastic thing (16 psi) that sets on top of the coolant recovery tank... It does not have a "normal" radiator cap as we know them...I looked into the Calif. Lemon Law last night, and it is beyond the mileage that they allow for replacement. So, unless I can convince Ford to replace it, or hire an attorney, which I cannot afford, I must go through the hoops and hope they can figure it out...
I just had my truck at the dealer a few weeks ago for an oil leak and the service writer had the tech go over every problem that he's seen on the 6.0. Seriously, I got the invoice back and the SW had put down a laundry list of "customer states" items. Even though I was only aware of the oil leak, cool guy. One of the items that the tech looked at was coolant smell/leak. There ended-up being a leak from the EGR cooler and a hose. My cap used to leak as well, but after having the cooler and hose replaced, no more leak from the cap.
I have found on mine that if you have the coolent level above the min. mark, it will run warm and has the smell to go with it, keeping the level down has stopped all that.
check for recalls, ford moved the full mark on some superdutys. the new full mark is the old min. this will cause the problem you speek of. but if its still under warranty, wich it should be unless your over by millage, i would bring it to a diffrent dealer,
and on the lemon law? can you. i know in nh you need to be under 10,000 gvrw, and need 3 repair attempts at the same problem.
at the dealership i work at, usually its a head gasket or an egr cooler that causes that problem, but where theve been replaced?? beats me. are you sure theve been replaced, or are they just telling you they checked them??
I have the exact same symptoms on an '02 F-350 7.3L any solution?
The indications I have on mine are;
Cooling resivoir gets pressurized and overflows. When I start the truck (cold) immediately I hear and see the waste gate oscillate about 5-8 cycles then stop. During this time I usually see water running down the down pipe of the turbo. Squeezing the top radiator hose is soft so I ruled out a stuck thermostat. I do not smell fuel in the resivoir. I have been told the head gasket on other forums, since you replaced yours I'm REALLY wondering what it is. The local dealer here who just deals with F-250's and above states he has never seen a bad head gasket yet.
Have you found a resolution with your's yet? Has anyone heard of this?
