Back door leak fixed
In monsoonal Sacramento, my '96 extended was showing a water leak on right rear carpet. After cursing the back door weatherstrip, I got out the stepladder and noticed really fine hairline cracks in the exterior paint of the roof's metal "gutter" that points toward the right rear hinge. One fingerful of silicone clear caulking and no more leak. I guess the epoxy or whatever Ford used to smooth out this welded seam had cracked enough to let water through.

I had exactly the same problem and came to exactly the same solution.
No rust at all in that area for me either, didn't check it at the time I did it three or four years ago but checked it when I had the headliner out this summer.
