I installed Borlas back in 03 on my 03 CC SD and last saturday I started getting a lot of noise from the right header. Upon inspection - the the right header collector flange had broken just above the weld and complete separated from the collector. There seems to be too much of the weight from the exhaust/cat hanging on the header. Also the collector pipe is very light gage in my opinion. I removed the header (anyone thats done this know what a PITA this is) and had it rewelded and a support bracket added between the flange and the collector just in case. Also tried to get more of the Cat weight to hang on the stock hanger. Borla may have made the right collector just a tad high causing it to bear the exhaust weight. Good thing is --it only cost $10. I don't have equipment to weld stainless.
Doesn't Borla have a warranty on their headers? I have used their exhaust systems before and have not had any problems with them. I have heard that they have good customer service, not that you need it considering your repair was only $10. Just can't speak from personal experience.
I don't remember how long the waranty was but the major thing was the time to remove/replace the header. Just thought people should know so they can check for any problems before it breaks like mine.
Thanks for the heads up. I am considering getting the Borla headers and exhaust for my SD. I wonder if Charlie has noticed anything with his headers being that they are Borla produced for Ford Racing.
Your welcome - This has been a great site for finding out about the V10s and addon parts - Its why I decided to buy the Borlas and I still think they work great - The problem could have just been how my trucks stock exhaust is installed.
no problems yet as they are only 4 months old. and my exhaust is modified due to the mag-hytec trans pan. and the 05 has a different system with a cat bolted right up to the flange acting as a down pipe so all that cat weight is on the flange, guess i better take a better look at mine

The only problem I have had, post header installation, is that the exhaust/head gasket blew out on the rear cylinder. Got a new one, but didn't have to pull the header all the way off to install it. WHEW! That would have sucked. They are not easy to install, but are worth it, IMHO.
most parts from ford racing carry a limited warrenty of 12 or 12k. headers have the 12x12 plus a rust though for life time covering the metal, my v10 headers also have a statement of not street legal. even though the stock manifold carrys no emission parts.
please down load the catalog and read the written warrenty for your self.
header gaskets! they have long been a problem with blowing out. so i get them hot and cool a few cycles then retorqe em cold seems to help. but still from time to time have to replace em any way.
