Are you talking a hardened steel compound or progressive die ?? How big of a drop hammer do you have ?? Last time I bought a similar die it cost 84 thousand dollars. You could just get the corners done by somebody with a wheel ( english ) for an affordable price. There is a guy in Denver that can duplicate anything in metal that specializes in Fords and ****** trucks. Just a thought along with curiosity.
Some are. The Nastruck builder (Just Dreamin', Denver) used a plywood "buck" to build the headlight pods for using the Mini light in the fenders. That was also a reversible buck that was taken apart and re-assembled in reverse to use on the right side. ( the truck was awsome, I saw it Thanksgiving weekend)

Click on the metal working buttons. He shows how he formed widow frames and complete doors for his Divco trucks. These are basically the same shapes needed to from the corners and many other pieces of sheet metal. He uses tools that many us can get our hands on, no major production machinery like 20 ton presses and CNC machines. I found it very interesting and when I get the time I am going to try to reproduce some parts using his techique.
Looks like your bends are now sharper than OEM. Still have to form the outside curve (would probably been easier to shrink it while tightening the bends).
I make hammerforms from MDO much cheaper and easier to shape and they will last thru several uses.
Yeah, I haven't routered the radius yet, Got to get a bit for that. But since its 20 degrees out, I figure Iv'e got about 16 weeks to find "the perfect one!"
Small radius router bits are hard to come by. I have found 1/4" but nothing smaller you may need to just sand off the corner by hand or make a steel scraper. It doesn't need to be absolutely perfect, the metal will bridge any small imperfections, but remember the outside radius of the metal will be larger than the radius on your hammerform. If you are interested I can give you some suggestions on building a die that will form the entire piece.
