Has anyone had an issue with an intermitent grinding noise coming from the transfer case?
I have about 15,000 miles with limited use of the 4x4. Sounds like a muffler dragging on the road which lasts for about 10 seconds then trails off to a sound like 2 spline drives engaging.
Has happened about 6 times, low speeds and even at highway speed once. Dealer says they wil have to keep the truck for an undetermined time before thay can do anything...won't even open the transfer case to look. I have not been able to do anything, using 4x4, to get this noise to come back, it just happens whenever. Any thoughts??
You might want them to check the vacuum switch for the front hubs. I had this go on my 2005 F150 back in September. Wow the grinding noise was unreal. At the time the dealer couldn't figure it out because of corse it wouldn't do it when I was at the dealer. I finally told them to keep it for a few days and have one of their techs drive it home and back to work. The next morning it happened to the tech on the highway.The grinding noise blew him away. With the help of Ford's tech support they narrowed it down to the accuator switch for the front hubs. Hopefully this will give you some direction. Good luck. Dale.
I just had that same problem you described with my '04 4x4 at 5000 miles. I first thought I picked up some metal from the road and was dragging it along. When I was coming to a stop I could hear what sounded as you described as 2 spline drives engaging. Was it the accuator switch for the front hubs for you??
I also thought it could have been the e-brake sticking again which the dealer fixed about six months ago. But it was a totally different noise and feel so I doubt it is the same problem.
i had the same problem, it was a bad vacume switch that allows the hubs to un-lock, dealer had trouble finding this for me too, took 3 trips back, they replaced the hubs also.
After explaining to the shop what I had learned from the information I had found out from this web site, they,(Ford), finally changed out the vacumm switch. Only took 3 trips and a week without the truck to get it right.
I also had an issue with the driver side brake caliper which took another 3 trips for Ford to sort out.
Hopefully this is the end?
Thanks for all your help. The dealership replaced the vacuum switch (only one trip/ one day). So far so good. They told me that the switch had some water contamination in it causing it to fail. They also put a little plastic shield over it to prevent any more water entry. I guess placing / designing it right under the windshield cowl wasn't a good move. Thanks again for your help.
