i just bought a 95 F250 4x4 PSD with the 5-speed manual (of course) and im having some issues with it.
first off, and not the worst, 3 gear syncros are starting to go. i have driven 5 trucks with the ZF5 that have had 3rd gear syncros going bad. is this something common that happens with these trannies?
and, second, and worst, the truck will not fully engauge reverse with the truck running. it will feel like it has gone into gear, but will pop out immedatly when i let the clutch out. again is this common? what is involved in fixing this problem? 3rd gear is livable, but i need reverse fixed.
and last, and not bad at all, but mentionable. the clutch is catching real close to the floor and is really really stiff. ive heard that the slavcylinder has a nylon bushing that goes bad and was referred to a website of fixing this. the clutch doesnt slip, just real low on the floor and real stiff.
I had an abnormally stiff clutch in my F-250. It's caused by a restriction of fluid flow in the system. Sometimes the hydraulic line will get caked up and cause a restriction, or there could be a restriction in the slave.
It sounds like you've just got a ZF that needs to be rebuilt...those are pretty normal issues that come up when the trans needs a rebuild. Replace all you're clutch components while you're at it.
It seems like the ZF behind the diesels are prone to cracking the case as well or the ones I have seen with cracks have all ben from diesels. The torque maybe? Check it for cracks, it can't hurt to look. Not saying this will cause your problems just that it is something worth looking into or for.
its weird, if i turn the truck off and put it in reverse, then start the truck while in reverse (clutch depressed of course) then it will stay in gear with no problems. i think make the syncros arent allowing the shift forks to engage when the engine is running.

Ironically, I thought the same thing about the transmission in my ZX2. It had been grinding going into 3rd, more so when down shifting, and would occasionally would pop out of third gear. My wife and I were discussing having that problem fixed when it needed a clutch. Ten minutes later during a harsh downshift, the transmission would not come out of fourth gear. I felt like It was shifting gears, but wasn't comming out fourth. Is been out of the car for a couple of weeks now. Im still waiting to hear what went wrong. I'm guessing the shift fork broke.
