Let's talk zf5 issues

First off It's popping out of reverse due to worn syncros, and the dual mass flywheel is making one hell of a racket, and the bushing in the clutch / brake pedal is worn all to be damned.

Is there a chance of repairing the 2 latter issues and getting by for a while or would you just send the tranny for the repairs while its unbolted? $$ are tight right now and I found a used zf5 4x4 for $400 but condition is unknown.

Mine was popping out of reverse and I ran it for 6 months to a year like that. It slowly got worse. How often does it pop out of r?

It was every 5-6 times now it almost every time. I have started to park where I don't have to back up.

As long as yours is not a factory turbo then yes. With pedal and clutch fixed reverse might be a little better. Mine does it also. But its now really bad after a couple years.

No turbo, think ill order it and put in new pedal bushings and see what happens.

Quick question: When you say "popping out of reverse", do you mean it never really "goes in", and as soon as you let out the clutch the lever goes back to neutral, or do you mean that the truck starts going backwards and then it stops?

In the first case, I have that. I've figured out how to 'feel' it into reverse, holding it there and letting the clutch out slightly to get it to drop into gear.
Mind that this only works if your clutch is disengaging all the way, which isn't a guarantee - thanks to firewall flex/cracking and hydraulic cyl issues, it might not be disengaging fully with the clutch in, which can cause all sorts of clutch-related problems.

Does your clutch/brake pedal support bracket look anything like the one in this thread from Vintage Mustangs? This is a 1967 Mustang and this is very common on vintage Mustangs.

This is the best way to fix it.

MustangSteve's Clutch Pedal Shaft Bearing Conversion for 65-73 Mustangs

If the Ford Truck clutch/brake pedal is basically the same as the Mustang I don't see why this wouldn't work.

Someone who really knows may choose to correct me, but I have been under the impression that synchro'leads'the gears into mesh by assisting the matching of rotational speeds and doesn't really have much to do with keeping the gears in mesh. I suggest this problem is indicative of other wear in bearings or thrust areas more likely and the suggestions about adjustment of clutch and selector throws are most helpful also

Our old 4-speeds are getting wore out and like to kick out of gear with a load. Our solution (temporary) is to hold it in.

I also have to keep pressure on my shifter as I let the clutch out to get into reverse. I've learned to live with it, but it also reminds me with grinding if I don't.

Bingo!! If I mess with it I can feel when it is fully meshed in. That is why I'm hoping the clutch and bushing may make it better. I can feel that the clutch is no letting loose all the way. It's getting hard as hell to get in any gear from a stop.

I ended up fixing my clutch issues with a custom adjustable clutch rod to take up the slack and allow me to push it 'further'. (instead of fixing the real problem with the firewall flex)
Also, look at the clutch pedal and where it's limit is(when you push it down). There should be a round rubber pad there to cushion the stop. Remove that, and you'll get an extra 1/8" of travel, which definitely helps.

Thanks for the input, I'm gonna order the SMF & clutch today and will address the rest while I'm in there. Could a fluid change help with the syncros? I know that's a long shot but at this point anything will help. She has 200k and I'm sure it's the original fluid still in there.
