New membre, just would like to ask a little question, I have a 95 Aerostar AWD and been having problems with the AWD system. Was having a loud bang noise coming from the Transfercase when i would let go of the gas, but when we got or first snow fall here the wife could not kept the van on the road it would pull to the right all the time. Now i have unplugged the module for the AWD and the van drives great now, not to metion better gas milage. Now i have replaced the tires in the front last summer, plus did a aligment. Now the tire on the right is worn out there is not much tread left, the one on the left is still new
Sounds like the passanger wheel bearing, ball joint, tie rods, end links, or out of balance tire. Usually suspension components cause quick wear on tires and pulling to one direction. Even with a fresh aliagnment.
I've had the exact same symptoms with my 93 AWD EB. Check the mounting brackets and rubber isoators mounting the front differential. I've had problems with them loosening, and also found the brackets cracked. There is a bumper that the tail end of the differential will "bounce" on when power is removed.
the same thing happened to me. The inside of the tires was wearing down extremely fast. once every 2 months i would realize i was bald on the inside of the tire. pull the tire off and grab the stabilizer that holds the brake caliper: about half way up: pull and push on that.
i had the same problem and it ended up being the bushings..... good luck, and a hint, it isn't to expensive to have it done and well WORTH IT.

Which bracket cracked on you? I have a '95 AWD Ext and the great big bracket that holds the front differential to the frame cracked. I tried to buy a new one, but Ford wanted 150 dollars for that. Went to the junkyard to look but couldn't find any. I ended up removing the bracket, pounded it back in shape and had it arc-welded together. Haven't had a problem yet, but don't know how long it'll last. Good grief! When these things go, they do go in a spectacular manner, don't they? Lucky for me, neither my differential, nor my transfer case suffered any damage.
By the way, if that thing crack again, I'll put in some reinforcement steel before welding it next time.

I had problems with the main mount that is bolted to the differential, and the "L" bracket mounted to the rear side of it. Both of them mount to rubber isolators. I had mine welded up also. So far, I haven't had any problems with them cracking again. I think that they were damaged when I was having problems with the transfer case sensors. While I was having these problems, I would get violent shuddering in the front end during turns. I'm sure that's when the brackets were damaged.
The shuttering and bumping comes from the transmission locking - is normal (according to the 1993 powertrain manual) under slippery conditions - if the front and rear diff sensors vary beyond a certain degree in a period of time, the case locks.
Probably a loose brace that would allow the diff to move would give some haywire speed signals - especially when turning - and freak out the control module, locking the transfer case.
It's just a theory.
the mounting hardware is going to be the biggest problem when I convert to AWD - I will be sure to beef it up
