Does anyone else have a problem with the rear pumpkin cover rusting on their F150? Mine is 2.5 years old with 40K miles and half the paint has fallen off the gear cover. The rust formed under the paint and I can pull chunks of paint off. 2wd 5.4 with 3.3 gears.
Anyway, I assume I can wire brush and paint this thing in place with something like Extend® and then sand and paint. I might remove it just to check out the inside and so I can wire brush it on the bench grinder. Are there any decent aftermarket covers available? I assume a factory replacement would rust just as quickly as this one did.
I read somewhere that the rusting is due to excessive heat. Mine did thw same thing. 97 F250 4x4. I've done some fairly heavy towing a couple of times in the past, but I couldn't say if that caused it because I didn't notice it until recently.
I really think its a normal thing. Is it giving you issues? My 99 has a nice protective covering of rust on the differential, and I really think its just surface scarring, not actually a problem.

I like the looks of the finned aluminum covers with the drain bolt but I don't like them $150 worth. I just went out and crawled under the truck with a flashlight and mine has 12 bolts instead of 10 like the one shown. The rust isn't as bad as I thought, I might just clean and paint it in place without pulling it. But with the 'less than optimal' shifting of the truck (bought with 37K miles) and now this, I'm guessing that it might have been abused more than I first suspected. I guess I need to just pull the cover and change the fluid just so I know what it looks like in there instead of just guessing and worrying.
Thanks for helping me make up my mind. I'll post here tomorrow after I pull the cover and change the fluid.

my 2000 60k miles, was rusty...and when i started to hear a groaning noise when turning corners i changed the fluid with the reccommened synthetic fluid and cleaned the outside of the cover up and painted it with rustoleum...no problems and the groaning noise went away....
