Purchased the rig about six months ago and i am mostly happy with the performance of the FORD beast, any how the dealership has been working on an exhaust leak with little sucses. specially because studs keep breaking off after every visit to the dealership. after the last trip to the dealer the truck developed a strange knocking like sound wich is mostly anoying when torque is applied such as when accelerating or while going up hill kinda soiunds like i would have a 40 series muffler on the front end of my truck instead of the back side. i am only concerned because when i first bought the truck it was way quieter than my ply/ neon.
One thing to check is the heat shield on the Y pipe on the flat part parallel to the ground. Mine broke at one of the spot welds and made all kinds of funny noises. I removed it and the problem was solved. One other thing I went thru was a bad sway bar bushing. When torque was applied and the engine rotated it knocked loudly. There is a TSB that replaced the bushings with spherical bushings. By the way, mine is a 99 V10 SC 4WD with 4:30's and auto. Good luck.
at first the dealer told me when i purchased my truck that there was an exhaust leack and that they were waiting on the parts, well when they got into it after a month they discovered that it wasnot the orings at the y pipe but the 4 brocken studs 2 on each sid of the engine, now the dealer went to work on it in August when i got the truck back i was amazed by how quiet my truck actually was it was smooth. after i left the dealership i checked my engine compartment i disscovered that they had trouble removing the EGR tube from the manifold so they cut the pipe at about 2 to 3 inches from the manifold they decided to replace it with a piece of high temperature rubber hose ehich busted after about 50 miles then at the same time one of the studs they used broke inside the head so they had to drill into it after that they replaced the bolt and they wire welded the pipe back together, now there are more leacks from the pipe and probably somewhere else i am taking it in on tuesday they are going to attempt to remove the EGR tube again hopefully they find the problem this time.

That sheds some light. Now I can see why you have that "noise" up front.
Hopefully they can fix it right, not just jerry-build it from spare parts and cheap hoses.
