Yeah, I did that once...Once! Now, if I'm using an EZ-Out and it doesn't seem like the broken bolt is going to come out, I stop before breaking off the EZ-Out and just drill the hole larger and re-tap it. So I try to get my hole centered as well as possible before I start, just in case. As I recall, I wound up using a cold chisel or punch to catch the edge of the EZ-Out and break it loose, and then I was able to get it out of the hole. Have you tried that at all? It only needs to turn a little bit since it's tapered to break free. Turn it clockwise, of course. -TD

Unfortunately, the EZ-Out broke off completely flush with the bolt so there is nothing at all to get ahold of, and I can't get a drill bit to even scratch the thing.

No, a drill won't touch it. Got a Dremel tool? Maybe you could grind a slot into it that you could get a large screwdiver into and back it out. -TD

I am doubting I would be able to get it out even if I could do that. I got a good couple of turns into the bolt before it broke so it is wedged pretty far in.

Geeze, it's starting to sound like you need a big C-clamp to go up and around the valve cover and and just clamp that puppy to the head! When you screw something up, you don't mess around, do you! There's got to be some way to get that thing out of there without pulling the head, I just hate to see you have to do that, when there's nothing else wrong. Let me do some checking and I'll get back to you this eve. after work. -TD

I only had time to get one opinion today, but the suggestion I got was to grind it out with a Carbide burr, they'll go thru pretty much anything. I think you can get them to fit a Dremel tool or a die grinder, they come in different sizes and shapes. It's a possibility, anyway. -TD

Most of the time you can shatter the ez out with a punch. Hey just thought of this find someone with a mig welder and hold a smaller than the bolt size nut against the broken ez out and hit the mig in the center of the ez out then put a wrench on it.

Yeah, I like that! Weld right thru the center of the nut. Plus, the heat could help break things free. -TD

I like it! That sounds like an awesome idea if it works. Thanks for the suggestion! Now just need to find someone with a mig welder...

I haven't found anyone with a mig welder to use yet. I'll keep you posted.

I have not been able to find anyone with a mig welder, but I did find an arc welder. Would that work for this or is there a certain reason it would take a mig welder? I have not really done much welding so I am not familiar with the differences. Thanks.

I think a mig is better suited for this. you might be able to rent one. Make sure you get a little practice first.
