I'm more into functionality than looking good when it comes to the Aero. A good sound system would be nice though. Other mods on my to-do list are:
replace middle bench with captains chairs (when I can find some)
rear sway bar
aluminum wheels
driving lights for those lonely trips back from the lake
better flowing exhaust if mine would ever need replacement
bike rack for the hitch receiver
You can find captain's chairs and aluminum wheels from the scrap yard if you visit often enough.
The rear sway bar can still be gotten from places like Whitney's or Summit. There is Helwig or Addco.
If you find some compact, shallow driving lights, you can mount them under the bumper without drilling new holes. You can use two of the existing large-flanged bolts that are fastening the bumper cover from below. But you need to be careful of high curbs from there on.
The exhaust system will have to be built up by your local mufler shop. There are no pre-fab kits for the Aerostar.
I thought about a trailer hitch and rack, but I realized that I do not want to advertise my bikes b y putting them out in the open. Someone once tried to steal it, and smashed the rear window in the attempt.

No, dual electric fan is used. Controll modul is by MB too.
Fuel milage... about 7.5-10 litres per 100 km on hightway, and 9-12 in urban area... (more then 30 mpg), but gas is a bit cheapper diesel fuel....

Yes, All the transit vans (chassy of e150) have diesels from 2.0 to 4.6
All the ford cars here have diesels fome tny Fiesta and Focus to Mondeo (Mercury Mistiq), Maveric and other.... Many these engines are made by Pegeout, becouse Ford owns a good part of this French company....

3L V6 24V TDI is popular here too... Nearly all the diesels made here have 4 valves per cylinder... It is interesting, but 12L R6 24V diesel of volvo and V6 24 V diesel have 1 canshaft only!
Sprinter is a logical developmend of old good Mersedes 508, 510, 512, 610, 615... New chassy, new body, modified engine, and the same tranny.... most popular engine here is 2.5 TDI (16V)... Sprinter is very simple inside, has 4 electronic modules only (INS - instrumental panel, MR (PLD) - engin control unit, FR - driver module, and ABS by Bosh, connected with CAN - contreller area network)... easy to diagnose... with Star Diagnosis tool by Daimler Chrysler... It is reliable becouse it is very simple....
But MR of sprinter work with FR only! So FR and MR modules were integrated to aero, and reprogrommed with Star Diagnosis tool, electronic foot throutle was installed too.... So FR and MR by mercedes consider old good aero to be a new spinter ....! Now Aero of '90s has OBD-II....
I haven't had mine very long. I was lucky to get a '90 3.0 with only 101K on the dial (has 105K now). There's some cosmetic issues I'm trying to correct, but overall it's in excellent shape, and I'm averaging about 22mpg. I did the math myself, and even delivered pizza in it one night. The only thing I've done so far is throw some old wagon wheels on there. They offset is a bit too much as the tires rub in the back when it bounces too much, but new shocks helped. Next on the list is paint. I like the stock colors, and the way it looks. It's just really oxidized. I'm going to keep the gray, but make it a gunmetal. I'm going to keep the maroon, but add a pearl to it when I lay it down. The tapestripe is going, and a buddy of mine is going to do a cross-hatch pattern to break it up. I'm also going to let the upper panel follow the bodyline that sweeps down to the nose.
I wanna find custom crystal headligh for aero. The next idea - bi-xenon bulbs, but they are expensive, $20 for bulb and $200 for voltage converter... so i'm not sure.
Web, as I can see, you have AWD version... Am I right? good for snow and mud, I have limited slip rear diff only, but with winter offroad tyres runs well....
Next idea - to install rear air suspention, but cabin suspention parts from Mercedes trucks fit aero + NR (level + anty sway) controll module to ajust level, but it's too expensive for me, so I wait till any truck will be crashed and to get it from junkyard....
And dont forget, that if you have 3.0, you can increase its HP without turbine! 1st step - 94 mm pistols (as result you will have 3.4 V6), custom camshaft + duar valve springs.... over then 200 hp, enought to derstoy old good a4ld, so use 5 st tranny!

Here, in Russia and Ukraine grill guards are popular, but its use is limited by low, my next Idea - custom bumper, with fog lamps inside, tomorrow I gona ask my friend about it. he did it (see photo)

Bulbs are moved by solenoid, $20 for made in korea bulbs, but voltage converter is expensive... It is not recomended to flash to pass with xenon bulbs... better to flash with fog lamps...
About this MB Van size of aero... This is Mercedes Vito, FWD (2.5 TDI + 5 st transaxle ore 4st auto).... DaimlerCrysler wants to present it in the USA next year. But relaibility raiting of sprinter is better. 1 minus of Vito.... gets in stuck on snow to frequantly.... aero runs on snow better
I've done a few mods to our Aerostar. Billet grill, rear spoiler, lund running boards, shorty whip antenna and added a 12 disk CD player, amp and 12" woofer. I just put a set of four wireless rear parking sensors in the back bumper, the display is in the rear view mirror (like the newer vans have)
Also replaced the 2nd row bench with a pair of Captain's chairs and the rear bench with the reclining version that converts to a bed. Next thing is a roof mounted DVD player when I find a good deal on one.
It's actually pretty simple. The captain's chairs have a full perimeter frame underneath them that sits flush with the floor. The latch hook under the seat will grab onto the same striker bar in the floor well that the bench seats hook onto, and lock the seat down to the floor.
It may not be much, but my 3.0L aerostar can outrun most 4.0L to freeway speeds. By the time I reach traffic to merge, I can be going about 80 mph. I don't do this often by the way.
I've got two Aeros, one is a AWD that is not running and not in to good of shape, I'm thinking of cutting the top off and turnning it into a Aero pick-up, has anyone ever seen this done?
