My dad has 2002 psd 4x4 crew cab with manual tranny.He has trouble with it loosing water from cooling system.The truck has 10000 miles and he has had to add 6 1/2 gals of water.Does anyone have any glues?
Check for answers to monsta's questions and check the bottom of the waterpump for a leak at the weep hole and check the lower radiator hose clamps at the pump. They have been known to fail
I had a simular problem at around only 1000 miles.
I had the lower hose clap bust (thats right bust when it is still new) so it leaked there. and on a saturday rather then bringing it to ford I just replaced it my self. less then 30 minutes.
Sorry i forgot the details ok no water in oil no oil in the water no visible water or leaks under truck there is no white smoke either.The truck runs great the only thing we even notice is that when it is idling it surges up on the rpm's and this is when it is warmed up.You have to tap acc. to bring it down.This is a real strange thing, where could it go.He is taking it to get it checked out this week i bet they have no idea either.
Have the dealership check the torque on the head bolts. Get me your engine serial number and I'll see if it passed our coolant system tester before it left the plant (the serial number is on a label toward the front of the drivers side valve cover).

Seriously, it may have passed the test and still have a loose head bolt. We had a situation come up a few months ago where one of the head bolt holes didn't get tapped and it wasn't caught until the block was finished. So they tapped that hole by hand and apparently some of them were not 100% perpendicular to the deck surface. That caused that particular head bolt to lean to one side as it screwed in and when the torquing machine ran it down, the socket caught the head where the spot face ended and came off the bolt, leaving that bolt untorqued. Neither of our integrity testers caught a leak (the other 17 head bolts were torqued). We caught it accidently by the fact that after they were tested they had a small amount of water in the oil. If his engine isn't leaking much at a time, and he runs it hard enough at a stretch, the coolant will be vaporised and sucked up through the breather and it won't look like he has coolant in his oil. I'm saying this based on his last post indicating that there are no external leaks. If the coolant level is going down and it is not puddling on the floor, it must be internal.

Your dad's engine was built and tested 8/1/01 and went straight through the system -- no defects and no repairs. There is nothing to indicate any problems before it left the plant. Have him take to the dealer and they will pressure test it to find out where the leak is.
