2000 F-250, 108,000 miles. Flip the 4x4 switch, indicator illuminates, but the front wheels do not engage. Going to 4x4 low works fine. Haven't tried engaging manually at the hubs yet. Had this problem last winter in the mountains in sub zero temps, but has worked fine since. Any ideas?
If you do a search on this there are plenty of threads on this, but let me save you some trouble. From what I can remember, there are vacuum hoses, o-rings (or something like that) that cause the hubs to engage once you flip the switch. Your hose or hoses or whatever have probably dry rotted and is the source of your problem. Your hubs just might need some lubrication, new o-rings, and seals. The problem normally clears up once you take the hub off, take it apart, clean it and replace the replaceable parts. I'm not sure about this, so can someone clear up the mess I may have caused here?
Toreador, is right your front hubs are controlled by vacuum, your transfer case is controlled by an electric motor. The light should be controlled by the engagement of power to your shift motor. So your problem should be with your vacuum or your hubs. It sounds funny though that it engages in 4low and not in 4high. Check your vacuum lines for leaks.

Togdogg, thanks for the quick reply. I locked the hubs in manually yesterday and it works fine, so I'd imagine the vacuum is definitely the issue. I've got a Chilton's manual that doesn't show where the vacuum lines are at. I assume the switch on the dash has vacuum lines connected to it, similar to vent switch for heat/ac. Question is, where do the lines go to once it leaves the switch? I was underneath the beast yesterday and didn't see jack. Another thing I noticed is noise that sounds like it's coming from the left front hub/bearings. Anytime I hit a bump in the road, it flares up, but doesn't last too long. Both front hub assemblies have been replaced about a year ago. Dealer said my tires caused them to go bad, but they're only 35x12.50's, so I don't buy that. Just hope they aren't going south again.
Take those auto/mans off and soak them in atf, clean them out really well. Might want to get a vacume testor and see if they can hold vacume, if it can't, the seals on the back side of the wheel assemblies are known to go bad in a short order of time. Also check the lines. If you do not have vacume, supply the vacume pump with suppliment power and see if it works, if it does, your vacume pump is fine. Then take you switch out if nothing wrong has been found yet, and make sure there is not just a bad connection. If the switch has output power, then it is the GEM module. I think ford has to program these for your truck, can get pricy.

There goes my weekend. Will see what I can find, thanks for the info.
