I have a 2000 F-150 with a Manual Transfer Case, Auto, 5.4L
The transfer case has become irregularly sluggish. Sometimes it will pop into 4x4 easily and sometimes only with a guerilla grip. The 1st time this happened, I pulled the **** off and sent it crashing into the rear window. I haven't been able to get under it but plan to this evening. The lever has play in it and I won't be able to see where the free play ends untill I get it inside this evening.
Anyone else ever had this problem. It is even tighter getting into 4 low pending on what mood it is in. This is my 4th vehicle with a manual case and the 1st to be finnicky. It has never done this before.
I pushed and pulled and inspected everything when I got home from work, everything is clean. The oil level is fine. I counter bored the top of the shift **** under the shift pattern cap and tapped the shift shaft to re-fasten the **** more securely with a bolt and washer.
I reinstalled the cap and ended up with the original clean factory look. That let me get a more firm grip, but shifting is still harder (stiffer) than normal.
i had this with mine, try this , pull theshifter boot off, look where the shift rod goes thru the floor board, the rod goes into alum.casing mounted to the side of the trans, this assembly has no grease fittings, their is a small rubber boot on top there,cut the zip tie, have new tie handy. shoot some whitelithum grease into it,#note use a dry lube if you live in a sandy area. that should take care of it, mine i it took apart ,found small bits of dirt in it,and was very dry, cleaned and added a zerk fitting so i could grease it when needed it worked like new when i was done let me know if this helps.

I've have to look at that part again. I don't remember any aluminum but I looked at so many parts that were buried behind other parts, I just don't remember.
just follow the shifter. its the assmebly that the rod that your shifter **** attaches too. it goes into, the assembly ,you should be able to see it by looking down thru the floor board, at the bottom is a linkage bar that connects to the tranfer case.hope this helps .

my dealer printed out a parts break down for me when i did this, it came handy, but just as easy to do without one good luck hope it solves your problem
I have read this on this site. I don't know the exact details, just that sometimes larger rocks may get kicked up and land between the linkage and the case which causes the shifter to jam against the rock. I have the electric shift, so I have not personally had this problem.
It could have actually been the tranny shifter linkage that I read about, it has been awhile.
