i broke one of the bolts holding the injector rail down on my gramps 5.4 in his 2001 explorer conversion van changing the injectors. a little part of the bolt is poking out so the rail slots in to it and i put a zip tie to keep the rail snug against the manifold and im scared the rail will pop off. ive already tried regular vise grips and it wont budge they just slip off. im gonna try some needle noose grips tomorrow. the bolt threads into a nut sert that sits in the plastic intake manifold, if i could pop the sert and broken shank out and use a nut and bolt i would be more than happy i just dont know how to go about doing it. any suggestions? im either gonna have to drill it or pop it out.
The rail will probably not POP off
There is really no pressure there to pop the injectors out

And once they sit in there for a few years, they will need to be yanked out hard like last time
Generally, when you remove the injector rail bolts, you still have to fight or pry the rail up and out
Yes, if it is stuck down some other way like you said
As long as the zip ties hold, I would not replace the manifold yet
It will leak coolant some day and you will need a new manifold
Replace it at that time
