I've got a 1997 F350 with a 460. It is OBD1 and I am needing to replace the existing factory cat. The OEM replacement ones are expensive as hell and I would rather cut the cat out completely, but I cannot do that in Idaho. Is there a good universal cat I should look at that will work for the engine size?
Yea, you can match a universal cat to your pipe size, no big deal there. Might be a good time to upgrade the exhaust system, the high flow universal cats are cheap but working on old crusty exhaust is not fun. If Idaho doesn't have a sniffer test, you can gut your existing also.

I thought it went without saying that a universal would have to go into an appropriate part of the exhaust, or echsust changed to accommodate the cat

I have a 3" in and out cat on mine. not the flange style. It has the extra exhaust hose going into the top of it. I am getting a magnaflow muffler on it today, so I was going to ask the shop about it today when they work on it. I really don't want to pay $800+ for a new OEM style cat when we don't have emissions testing anymore, but the shop already told me I have to keep a cat on it. From what I have found out searching the web, there isn't a lot of universal cats out there that are rated for the 7.5 engine. I was looking at hi-flow racing cats, but cannot figure out if they would work or not. I know back in the day, Random Technologies had a metal substrate cat that flowed really well, but I cannot find anything similar. It seems the metal substrate flows better than the ceramic, but I am not finding any out there.

I buy the cheapest I can find for visual inspections, and many diesel converters are incredibly cheap. Make them easy to take on and off, then practice using your hammer drill.
If no smog testing, is there just visual? If so, do the inspectors care what style cat as long as on it?
Magnaflow and Flowmaster both sell metallic substrate 200 cell cats. I doubt the ones these trucks came with flowed well at all, but seeing how little power these made...it probably made no difference.
Rubber hose should be the old AIR injection line. Just remove it with a modern three way cat. Did that on my 88 and 92 trucks. Even did it on my C4 vette with a modern, high flow Y pipe and cat.
Just got the truck back from the muffler shop. The original cat was falling apart and clogged up. Some of the pieces were blown into the original muffler as well. They ended up putting on a Magnaflow 55300 cat and Magnaflow 12589 muffler. I don't know how much flow the new cat has, but the setup now is way better than before. The truck has some more pep and is definitely breathing better than it was before.
Did you keep the old cat? Hopefully you did so you can scrap it and get some cash back. Around here folks require proof of vehicle ownership (title) to scrap. Not a big deal to me.
I used a straight-though 3" in/out stainless 7" round Magnaflow muffler on my previous '97 F-250HD/7.5L and worked AND sounded great - of course with ditching the twin tails for a generic stainless single 3" tailpipe from Summit Racing. BTW, the original factory muffler was also a 7" round.
My 'new' '95 F250 7.5L original catalyst was stolen and replaced with a straight pipe in a non-testing State when I bought it back in 2018, so I had gotten a replacement catalyst so I could pass Ohio's emissions test. It is getting the same exhaust (keeping the new 3" in/out catalyst) 3" in/out straight through 7" diameter Magnaflow, but a different 3" single tail (the other tailpipe had been discontinued)... BUT this '95 is also getting a set of mid-length headers/Y-pipe that unfortunately have also since been discontinued since I bought them four years ago...I could 'technically' ditch the catalyst since the truck is now age-exempt from emissions testing, but... why **** off the Feds when I don't have to! After all, I paid good money for that catalyst, and if it keeps the tree-huggers off my back, so much the better!

They gave me $50 for the cat and I considered taking it, but I knew it would sit in my side yard for a year until I took it in or hollowed it out so I just went with it.
I also replaced the thermostat on it yesterday. I also have a coolant filter like diesels have to help clean out the coolant side. Changed that out as well. My coolant side is nasty. So much rust in it. I flush it every year and I will probably have my mechanic go through and deep flush it at the end of the year. He uses an acid cleaner and flushes the whole thing, but it's time consuming and expensive.
I have noticed replacing the gunked up thermo and an exhaust that actually flows is keeping the engine much cooler.
The truck pulls a trailer 95% of the time around town and about 4 days a week. So far this year I have bumped the fuel economy from 5.5-6 mpg to 7.5. Not bad in my opinion but hopefully I can get it closer to 9.
