Orifice tube was caked! I have no idea how woodchips got inside the AC system....

I have learned my lesson with the cheap stuff, I tried buying all motorcraft for this project but unfortunately there is a nationwide backorder on motorcraft condensers so I'm SOL on that one.
on edit: Uglypitbull did you use the stock size orfice tube or a slightly smaller one to make the air cooler? How did it work out for you?
I’ve put the 38639 orifice in every system I’ve had open for 15yrs now. Yes, under some conditions the evaporator will freeze up on MAX AC ‘with low fan’ setting. You need more air moving across this COLD coil to keep it from freezing up. It hurts nothing to freeze, but when the air stops moving through the evaporator - the cab isn’t being cooled.
More and more ‘MOTORCRAFT’ branded parts appear to be made by different manufacturers. The last Motorcraft water pump I bought had ‘made in china’ on it....

Have you ever had any trouble putting a orfice tube in? Both my old orifice tube and new orifice tube slide right in my old evaporator but neither one of them will fully seat in my new evaporator tube. The tube on the EVAP doesn't look bent or anything, I took it directly out of the box and carefully installed it
My evaporator looked the same way. Absolutely amazing how it was still working.
As for the parts not fitting together properly. Maybe I missed it, but did you verify you received the correct part and part number? Not sure if there is a number printed on the evaporator coil anywhere.
I know you are in FL and the weather is getting hot, perhaps you could clean and flush the old evaporator and reuse it as a last resort if @uglypitbull doesn't have any advice for you.
It seems that even the reputable parts suppliers are turning into a let down more each month that goes by.

You may have a defective evap. I did a full system replacement on mine some years ago and the orifice tubes interchanged into old and new evaps without issue. Can you compare the old and new evaps side by side?
@Kwikkordead which part of the orifice tube were you talking about trimming? Not sure I see anything that I could actually trim but open to suggestions

Hey Sous, The part number on the box is YK-199 but I haven't pulled the evaporator back out of the truck yet to check that. Unfortunately the old EVAP is not usable, the large inch and a quarter nut that is on the line from the accumulator to the evaporator was impossible to budge. I even put a wrench on the evaporator nut and pinned it against the side of the truck on a block of wood and then used a large inch and a quarter wrench on the big nut and I tried everything I had, I even hung all of my 160 lbs on the wrench and it wouldn't budge. I then cut the line and put a half inch impact gun on it and that wouldn't even get it to bust loose. I'm sure you can imagine what the impact gun did to the aluminum tube though lol, Even with a wrench holding it in place it still got messed up. I tried drilling holes through the nut to try and get PB blaster inside the threads but that didn't work either so I'm not sure if anyone has a trick to get that nut off for future readers? I thought about trying to use a Dremel or something to take a layer off inside the EVAP tube but didn't think that would be worth it as the metal dust would probably end up making its way to the compressor.

I will compare the old and new evaps once I pull the new one out but I did briefly put them side by side before installing the new one and they looked the same, also the new evap fit perfectly in the EVAP case on the truck. I'm at a loss, I guess the only thing I can do is pull it out and trade it in which means I have to miss work tomorrow as I got the part from a commercial parts house that isn't open on Sunday.

Argh! What an aggravation. I reckon you'll ensure that the orifice fits in the new one before you install it, eh. In my garage, it's called Murphy's Law and it's about the only thing you can really count on.

The good news is you'll be pretty sharp on how to take apart the A/C system and put it back together when it finally gets ironed out. You open up the can of worms sometimes and the rabbit hole goes deeper than you thought it would. I just went through that with the exhaust system on mine. (Man do I hate exhaust systems...)

I'll second that. After a few years of trying to make aftermarket systems fit properly, I gave up and went to the dealer for any exhaust parts. I told the customers, in the polite way that has to be used when selling work, you can pay the extra $$$ for the part, or pay me the time to try and make it fit without rattling. They always chose to buy the better part.
