I went out last night and bought a remanufactured PS pump. I'm going to try and bleed the system one more time into a clean jug so I can maybe reuse it if it isn't littered with shavings. I also got another gallon of synthetic mercon V.

alright, another flush/bleed coming up. will report back shortly. thanks!

okay, so, as I was flushing/bleeding the PS system going lock to lock the line was pretty much solid. once I introduced using the brake pedal is when it introduces air. so I decided to see what happens with the engine off.

with the engine off, a quick press of the brake pedal creates a foamy mixture and a long hard press produces a significantly larger bubbles. so there is obviously some type of leak somewhere.

Atmospheric air can't enter a pressurized system, not without help anyway. The only way for air to get inside the booster is for the pump to push it there, so either the intake port has a leak or the air is already there and being recirculated over and over.

I've sat her for an hour now and cycled the whole PS system through the brakes alone. I tried checking to see if there were any loose fittings but I couldn't find anything.

been researching the whole time I've been sitting here.

before I had the caliper installed the brake pedal was pushed I don't know if it was completely drained but I bled the whole system until I didn't see any more air. I read somewhere about the MC having cups or something that can fail if the piston hyper extends from being pushed without being under pressure. I just don't see how that could be bringing air into the PS hydro boost system.

I also read somewhere about slamming on the brakes on a dirt road to help bleed the ABS unit but I'm not even sure if air made it to the unit.

I'm going to take lines off and block them and put the PS system under vacuum and see if I can't isolate where this air is coming from.

Have you done the function test on the booster yet. Here's a link with some good info. You may have already been through it during your research but doesn't hurt to be sure.

well, when I removed the hydro boost from the equation, it was able to hold vacuum significantly better. ilthere was a small vacuum leak but that might be from the set up I currently am using. it was a night and day difference is the loss rates though. I just have a feeling that I'm going to replace this and it's not going to be the fix.

I've read that when the HB fails that it's usually a stiff pedal but I couldn't find much on a leaking one, or even how it would leak.

updating y'all to wrap this thread up.

I ended up putting the new PS pump in with no improvement. then I installed the new hydro boost with a bit of improvement but I still have the spongy/springy pedal. it was definitely more firm though.

I fired up forscan and performed the abs bleed procedure and bled the brakes one final time. the brakes finally feel pretty firm. working on buttoning up everything now.

I didn't know before today that the abs bleed was available in forscan. I probably could've saved myself a few hundred bucks

Good to hear you're getting to the bottom and thanks for closing it out.

Edit: I am struggling to put together how air in the ABS translates to air in the PS though. Air in the brake system will definitely cause spongy pedal, but how does that cause cappuccino in the power steering reservior?
