Bought the truck back in the spring… hard to start condition. Fixed the air intrusion, replaced glow plugs with motorcraft plugs, replaced GP relay for good measure. Transmission went out, had it rebuilt. Loaded truck with heavy trailer, started overheating. Fixed the overheating with new radiator, thermostat, water pump, and radiator cap. Now my WTS light doesn’t come on, but watching the volt gauge, I can tell they are heating, but for only half a second. Checked all the glow plugs using the test light method and they are all good. Checked ground, clean and tight. Cycle the relay a few times and the buss bar gets warm. What am I missing? Do I just need a new controller?
Aftermarket glow plug harness? Check inside the glow plug connectors for corrosion. Are the motorcraft/beau glowplugs? Aftermarket glow plugs are a big no-no in these engines.
I replaced the GP controller in my 6.9l IDI with an aftermarket one. It only lasted a few months. If you do any repairs to the GP system I suggest you bypass the controller and put a manual push button in it to activate the GP relay. This is what I did and my truck starts like a champ.
ranchdweller looks like you have a later style GP Controller by saying the Buss Bar Gets warm.
That was used from 87 - 94.
Fill our your Signature so everyone knows yr and model truck you have etc...
I do know if the Relay is bad on those, it can be replaced w/o buying the whole Controller.
I don`t have any experience with those as i have an 86 with the older style one. It didn`t work
when I bought the truck, and they are known to break off trying to unscrew them from the Block.
So I like the other posters went with the manual set up.
I do have 2 out in the locker in the shop. One new from International Harvester, and one I got from
PNP out of a 90, only because it was clean and looked new.

I was all hot to swap in the later style in my 86 when I first got the truck, then after reading and
getting educated on these things, just went with the manual set up.
Been getting down in the 20`s here in western Nv., so hold Toggle and count to 8 or 10 sec.
hit the ignition and she lights off. She will bang, caugh, and start fartin, and I hit the toggle another
5 sec and she will smooth out.
