E4OD Torque Converter Replacement Question
95 F150 4x4, 5.8l with the E4OD. Runs, shifts perfect, except for now and then throwing the TC slip code, 628, And goes into the hard shift limp mode. Zero symptoms and doesn't do it all the time. If i keep OD off, no issues and zero symptoms.
Assuming the TC is going, I called two different tranny shops, both said to rebuild the entire trans, which is NOT cheap. Is it taboo to just replace the TC? Whats the risk if the transmission is performing perfect, except for the occasional slip code/hard shift issue?
Please help me out on this....

FWIW my truck did EXACTLY the same thing. I was told the exact same as you, rebuild the trans. Not worth investigating further, just rebuild it.
I decided to try it anyways on my own, it was worth a try.. $300ish vs $4500. I pulled the trans to replace the converter, and while it was out instead found that the pigtail to the solenoid pack was failing. I replaced the converter anyways since I had the trans out, but I'm very confident it was only the connector that was bad. It's been 4 years and a 30k miles with no problems since. I got the replacement pigtail from Napa. I also replaced the heat wrap with a DEI wrap to try and keep it from messing up again.
The solenoid connector is on the back passenger side, you can see the heat shield that covers it up in the leak pic you showed. I understand another failure mode of this connector is the the solenoid pack leaking atf out of the trans into the connector. In that case you have to replace the solenoid pack. Mine was not leaking, I had a wire that had frayed and a many other on their way.
