Blower speed resistor problems

Blower speed resistor problems

94 F350 CCLB 4X4, 7.3 IDI Turbo
I'm having problems diagnosing an issue with the blower speed resistor. I've searched and read through the forums and have a good understanding of how the resistor works, effectively dampening the amount of current that flows through to the fan motor to regulate speed and output. My resistor had failed last fall so I replaced it with one from the local Autozone (only parts house in the small town I was staying in). I've since replaced it twice more, with the most recent swap to the heavy duty one matching the original (had to argue with the parts guy that there was a difference). Now that one has also failed. Can anyone inform me to the root cause of these failures? Poor parts selection, a different ground I'm not checking, an upstream short...?

Chinese manufacturing. I hate saying that actually because I have seen some really good quality electronics from China, so my question is are your modules failing the exact same way every time or is it more random?

They are all showing a predictive pattern by working (all speeds available) when I stop driving, followed by only working at high speed (default) when I restart later/next day. I keep thinking it might be a ground issue so I've tried to trace and clean nearby grounds.
At least Autozone has stood by their Lifetime warranty and replaced them.

You could try a Motorcraft part to see if you still have that problem.

Maybe the blower motor is bad, drawing more current than it should, burning out the resistors.

In my 1995 F-150 I had to replace my fan blower motor last Summer 2019, truck has ~ 180.K miles on it. Though I haven't had to replace the blower motor resistor or fan speed switch, my blow motor progressive became weaker, slowing down and I could hear it because it was turning slowly. Ordered an OEM replacement from Rock Auto and think I spent around $52.00. If you'll be changing the blower motor out, ensure you clean the duct work behind it in so much as you can reach.

I can change the blower motor out tomorrow. At my local PnP last year I found a goldmine of spare parts on a 93 single cab service truck from one of the local counties, with less than 49K miles. When my granddaughter leaves I'll try to get to it when it cools down in the evening.
Does anyone know the test procedure for the fan motor?
